Before You Weld That Differential, Watch This For Essential Tips!

- If you've never seen our driving style, we are rough on parts. So, after welding up many many differentials, and breaking many of my previous one, I decided to share some of the tips and secrets I have run into across the years of wheeling. This is based on a Dana 30 Jeep front axle, but most should carry to other makes and such. Hope you find this helpful!

My 8.25 is welded only on the gears. It was a massive pain to get the pin out after a couple years and the holes are hammered. This is good info!!
I'm a welder and used la 90 might wire to weld cast to steal and hi hard armor plate.with great success. It doesn't Crack when it naturally air cools. Hammering it also helps relieves
stress built-up from the heat. Never spray water on it, it needs to cool very slowly. I liked your vid. Tear it up 4 wheelen.

Only for a dedicated off road rig tho, for an overland build you would need to use a different method, or you will be skirting all over town round turns burning your tires up
@VC-TV Ya it's no problem chirping around town. Mud tires will last ya 8 months max. How much do ARBs cost and they don't work half the time ?
Really good points here. Back in the day, I learned the hard way how to do this right. (I also learned that out west in the rock, welded front is NOT he ticket!!) Your terrain has a LOT less traction, so welded fronts work out ok, and parts don't break as easy !! I loved my welded rear in a rig I daily drove for 5 years, ran the Rubicon many times, drove out to Moab Utah many times, along with many other western trails. Plowed thru a lot of tires, but it never broke.

Hey dex,I saw a video for a Australian burnout car and they actually filled the whole carrier with lead.... they made sheet metal plugs to fill the holes in the carrier and actually poured the lead into it
I always weld my casting to the gears but I like the other tips
Keep a roll of aluminum foil in the shop the cheap stuff put it on stuff you don't want weld spater on
Wouldn't it burn right through?
@Tater4200 yep but the splatter gets coated in aluminum and won't stick to anything
When you get a chance, I would like to know how you do the rear main seal on 4.0. I've done them like 5 times and they always have a small drip. Appreciate the work you put in on these videos, I know its a lot of work. Best of luck and keep then coming.
Honestly i did mine on my 95 first time ever . Just watched some videos and got the good felpro gaskit and seal . And had it done in three hours . No drips . It’s been over 7 months and still going good
just weld the side gears to the carrier and not over the spider gears teeth. that way if the weld breaks the spider gears can spin still and your diff will just be open again. then you can reweld them again. i've welded up rear ends like that and broken shafts so its still strong. ive also had the welds break and the diff work perfectly open till i got it home and welded it again. sometimes less is more. never weld the pin in or you ll never be able to get the axle shaft out

I had one of those “clicker” lockers. I call them EZ lockers. I blew mine into pieces with my YJ. 31x10.50 a/t tires and asphalt is too much for them lol! They can’t handle much. Did you ever use a full spool before?

I have always just cleaned the spider gears real good and weld big nuts up on the spider gears and never had a problem.

I got a 92 cherokee fully loaded power windows locks etc most of it works it a overlander rig
One day the aftermarket radio stopped putting out sounds worked for over a year so I bought a new cheap radio installed it no sound at all so i wired a speaker straight up to the back of the radio that speaker worked verified all the speaker wire colors at the speaker doors and tailgate so I ran a jumper wire straight off back of the stereo to each speaker at the speaker all work fine that way
So the pervious owner did very little mods to this jeep far as I can tell a aftermarket radio and a trans cooler all radio wiring seems factory is there maybe a factory amp that dead and stopping the radio from making sound I'm sure it's something dumb I'm missing I looked under the back seat because zj nothing there
Hey dex ive got a 2002 4.7lho jeep grand limited w/236,000 miles it smells of fuel when first start up and till its warm then i no smell it i assume it needs new injectors and rubber seals in ur opinion which is best inject to put in.?martin jeep states the denso out of chevys are good due to 12 holes but wanna stay jeep loyal ,what jeep brand has at least five holes?snooky pa

Holy shit, I already said the Lincoln locker. My dude took this Lincoln locker to the next level. Yeah, I had this piece of AR 500 armor plate laying around so I cut a piece off added it into my Rear welded it up now it’s locked😉😂😂😂

I have broken the pin with lunchbox locker wheeling in snow . High rpm and got traction
This is the only way I've ever done it and all the problems I've had would be the same problems doing it any other way too.
Alot of people will argue but not alot of those people won't ever blow up a 30

I've broken 2 carriers on my bronco. I should have learned the first time to beef up the diff.
I welded my dana 30 and I’ve killed both sides once, totally my fault came off the ground still on the throttle 😂

I know i seen a video on melting lead into the gears, i would like to try this but cant find no info, did i imagine it? I would think that it would be a cheaper route , it should give before it breaks, not as damaged as weld. What you think?
Off topic question, since mopar stopped making the crank position sensors for the 99-04 Grand Cherokee with the 4.0 what’s a comparable replacement one?
i have to wonder how they handle with the front welded. do you notice any binding being as theyre unit bearings and not lock out hubs even whilst in 2wd?
Need a sense of humor to drive it after welding. 😂 If you don't have one you call it undrivable.

Some guys will use the anti-splatter for the torch on surfaces they don’t want the Weld splatter to stick to I thought that was genius
Do you have to take the gears out to weld the sides or can you do them inside the diff
you can do them inside the diff. id just weld the two side gears to the carrier and not over the teeth where they mesh. if you want stronger weld the top and bottom spider gears to the case also being careful not to damage the teeth. if your weld breaks the gears can still mesh and your diff will just be "open" again
Any advice on how to rewire a wj? 4.0 automatic 4x4 no sunroof power windows and locks. This is my first jeep I’m wanting to kinda daily drive it so I would like everything to work rather than bare minimum Yk. Rats got to it while it’s sat in a field for years
Do you have any full wire harness you would sell for a wj?
Do not use brake cleaner for weld prep.
Or use non calorie, and give ample dry time
Have you ever done engine mounts without a cherry picker? I have a 99 wj 4.0 that needs done and trying to see how best to lift the engine up in the driveway with a floor jack to replace. Have you ever done it this way?

Long as it’s got matching gears . I wanna say the manuals had 3:07 and mostly any auto 4.0 has 3:55s . We had a parts xj that was a 88 4 cylinder auto and had 4:88s first and only one I have seen with that gear ratio stock

Im not sure why you just don't want to purchase a new carrier, get a carrier that has posi, or something new as a rotary gear carrier.
Welding in spider gears is an old trick from the 60s.
Only option we have.
Poor mans anti-spatter. Use oxy/acytl torch to carbonize everything and weld away. spatter won't stick to the carbon.
Your metal is thick enough you should be using spray transfer instead of short circuit that would give no spatter and better penetration. (if your machine is capable of it)
There's no point in welding a differential. The work involved in welding up a differential and the disassembly that's necessary is equal to that of installing a spool and spools are cheap. If you can't install a spool then you definitely shouldn't be welding your differential.

I was taught old school cuz we used to weld up difts for drag racing tought to preheat then weld with nickel rod😮
