    Thank you! This is awesome and exactly what I needed to make my daughter an aviator cap for an Amelia Earhart costume! She was beyond excited when I showed her your video. I will post photos...
    I have one question, would you be willing to post measurement for the different sizes? I can't find that anywhere and I am horrible at trying to guess or visualize that sort of thing.

    I love your videos. They've been a great help. I am making a steampunk aviator costume for my dog, Dana. It's going to be soooo cool. I've never worked with foam and contact cement. I love how workable it is and how lightweight but sturdy it is. You sure have an artists touch that I don't possess but I do the best I can. ;)

    We have dove right into making an aviator hat...Me and my kids, I could have eyed out the pattern but love that you are doing this and just wanted to support you in some way.. but we have been mustering away for hours at it!! thanks so much for sharing.. I enjoy every single damn one of them. :)

      Having a great time.. actually never actually finished them -- mustering away for hours.. pretending the kids were old enough to do it.. so I was making 3 of these simultaneously-- just needs so fancy bits.. and I couldn't find my hair dryer.. but was eager to start painting soooo.. hopefully the rigidness will go away once I do find it.. I hope I didn't wreck them all doing it out of sequence.. BTW.. genious new awesomeness.. on the make it look like leather.. I have never seen this before.. I know how to make it look like metal.. but never thought of leather.. totally badass tutorials. Thanks again. The rambling about me acting as if you were actually interested in our stuff only comes from me liking to engage words with you as..and going on makes me get to engage longer.. and something here smells a bit like one of the kids hid some milk that has gone bad behind my computer.     Two thumbs up to this! Awesome idea!
    May I suggest, a few coats of either wood glue, mod podge or school glue diluted in a bit of water to make it sturdier? It's a common tip by cosplayers when working with craft foam, because it helps the paint to adhere better and makes the foam stronger, or at least, or so I read/been told :)

      Plasti Dip works well too! I usually use it on big Eva foam, but it works just as well on craft foam

      Good ideas, I have never tried them, but so far I have been really impressed with the strength of the foam. The one thing with the aviator hat is that I want it to stay flexible, I've heard Plasti Dip can crack when flexed- is that a problem you have run into?

      Pasti Dip, I recon, would be a overkill on this project. I have in my mind that aviator hats are kinda floppy, since he even took the time to make it look like leather, pasti dip would probably make it so hard it'd look and feel like a football player helmet lol And I do think it cracks when flexed. I am not certain on this info tho, but since it's a hardening agent, it's very probable that such thing happens, thus was why I suggested the glue coats, it might crack too, but certainly not as much as the other product. Since DangerSounds has used it, I'll wait to see what she has to say about it :)

      The other thing that is great about adding the texture with an iron is that it seals the cells of the foam so that the paint doesn't soak in as much, so fewer coats needed. Something else I have been planning to try is maybe Mod Podge as a topcoat for when you want something to look shiny. Anyone tried that?

      Yep, when people don't seal it with heat, like you did, that's when they use the glues, to seal and help with the paint job (btw, AWESOME tutorial that one to make it look like leather, tested it with success and passed it on to friends). I think you can try it just fine, just get yourself some gloss mod podge. I don't have mod podge, hard to find in my country, so I have a generic one lol And so far it didn't let me down.

    Great videos! They're always super useful. Although would I want to paint the foam before I start or after the hat is finished? I need to make a cat woman costume and since real leather is super expensive (and I want to make it not buy it) this seems like a great option.

      Mary Berger Hi Mary, I am actually in the process of making a steampunk catwoman costume, and have made a really nice looking mask out of craft foam. Definitely paint it at the end, to cover up any glue and so the glue sticks to the foam, not just a layer of paint.

    My first attempt with hot glue was a hot mess. It was my first ever try with foam. It only cost me .50 cents and i learned a lot. Going to try with contact cement tonight

    Love your videos! Made the top hat for my husband last year and it was amazing!! Working on this aviator cap with my niece now and having just a few little issues.... it fits great on the back and sides but there's a large gap on the top of her head. Also, we've been working with the hairdryer but the seams are still pointy. Any suggestions for these two things? Thanks!!!

    Do you have to paint the hat after it's glued together? Or can you paint it before you assemble it? It seems like that would be easier, but i dont want to screw it up!

      I think I would recommend painting afterward, unless you are super careful and don't get any paint on the thin edges that get glued together. Because it is such a small point of contact between the pieces, I feel it is critical that it gets the strongest bond possible. And don't worry about screwing it up, that's how we learn:)

    I understand it might not be your cup of tea but how about a video on motorcycle helmet mods? You seem to have the skill and I'm out of ideas on how to change helmet's shape without adding weight or undermining its integrity. In my case it started as a predator helmet project but now it shifted towards a more original steampunk piece. I just find it a fun subject and thought it might interest you as well. Cheers!

      Hmm, I don't think I can help you out on that one yet, the only thing I could think of is doing a cut down version of the top hat- like a gamblers hat, but I know that's still not a bowler hat.

      Hmm, I'm not quite sure what you are saying. From what I can see, the big problem is getting that nice curve to the top of the hat, and I think if you use foam, you are going to end up with seams where there shouldn't be.

      I would get the 2mm thickness. That's what I always use.

      You don't have to buy anything. You can just make your own pattern. You get to choose whether to spend your money or your time.

    Does contact cement work any better than super glue?

      Depends on​ what you are using it for- I wouldn't use super glue for the main construction, but it is great for when you need to add little bits and pieces. I also use hot glue now for pretty much everything I used to use contact cement for. Different technique, and you can't leave it in a hot cat, but much fewer fumes and easier to take apart if you make a mistake.

      I know, it's hard to believe, but from my experience, I have never had the hot glue fail on me, it isn't as strong as contact cement, but it seems to be quite acceptable. Lots of things I have constructed with hot glue have taken a fair bit of abuse and stood up really well to it. Again- just gotta be careful it doesn't get too hot, and take time to practice and get a good technique.       Hi Brianna, if you measure the circumference of your head- around your forehead, over your ears and around the back to the front, that will give you an idea the size of your head. My head is 57cm and the medium easily fits me with a little room to spare. Does that help a bit?

      Sort of- but then you can't heat up the hat to form it to your head- the hot glue will get soft again and I am thinking the whole thing might fall apart.

      Bambi Nibbles Hmm, that's weird. I have never heard back from anyone who's card didn't work. Gumroad has just added the ability to pay with Paypal as well, so if you click th "I want this" and then look at the top right I think, there is a pay with paypal option. I guess that is probably your best bet. You should be able to use a normal card with Paypal even if you don't have an account. Hope that helps, if not, let me know and we'll figure it out.

      +Julian Kersh Yep, I explain it in the paragraph just above the Paypal button. If you buy the pattern on Gumroad by clicking the "I Want This" button, it costs $4.99, However Gumroad does not currently support Paypal, so for those who really want to pay with Paypal, I added that link to a separate shop I set up. Due to the extra cost and hassle of keeping that shop running, I needed to charge more for the patterns being purchased that way. Hope that makes sense:)
