Instead of just painting straight on to the foam. You can use black plasti-dip to prime it. It'll make the finished product way more smooth and it'll get rid of the weird foam texture. It also makes metalic spray paint pop way more than just spraying paint without primer.
Have you tried the Plaid FX cosplay paint. It's my go to for priming and painting props and I love it. It goes on clean and other brands cling to it nicely. Plus a clear coat of Mogpog helps prevent cracks. I use that for many weapons and armor over the years.

If you have a 23" head circumference, you should be able to do fit to paper. If you have another head size, the number you will use should be (your head circumference in inches/23) x 100.
I hate to say it, but the linked templates are simply wrong. Many of the pieces are clearly the wrong shape and don’t fit together the way shown in this video (for example the cheek pieces of the face mask). Also, on the template many edges are marked as needed to be cut at an angle, but doing so will result in sharp corners where there shouldn’t be once glued together (like the back of the helmet which definitely should be round). I absolutely appreciate when creators share the templates for free, but not when they are clearly wrong. I wasted a lot of foam cutting pieces that can’t be used.
VERY GOOD . But the jaw tapers in too much, looking at your video, and as you have done the rest so well. wasnt it possible to broaden the jaw out more?
My son wanted to make an Ironman mask and found this video with templates. The templates were not uploaded correctly. It appears that some of them were uploaded in landscape but should have been in portrait, and this caused them to be out of scale. Of course, you don't notice this until all your pieces are cut out and you start assembling. Such a waste of time and now my son is so bummed. Now his search for another helmet is on.

You could but you may need to harden the helmet somehow so that it keeps it shape. Otherwise the foam might be too flimsy and won’t align well

Just change the format before printing. Also might I ask, how did it affect the assembly? Was it just the sizing, because that can be fixed easily
