Barnacles could be from high mineral content in the moisture laden air that the flue pulls in. Those who have a woodburner notice this on the flue pipe connections from the stove to the chimney where cool moisture laden air is pulled in through the joints and condenses when meeting the hot flue. You'll also see this around the stoves air intake or slight rust on the iron from the moisture.

I’d be curious to see what the gas pressure does with all the gas appliances turned on at the same time. I wonder if it starves the boiler
Before I had the tankless in my house I was dealing with almost the exact same leak. Center tube rusted out. Occasionally water would drip and put out the pilot.
Barnacles at the top is a common failure in my area due to the extremely hard water softener. Chronic pilot outage can be due to a number of things, gas pressure issues, lack of combustion air and ventilation, poor draft from the chimney or the cast iron block starting to plug up. The last 2 cause heat to build up inside the boiler and it throws off the required temp difference needed for the thermocouple to work properly. We show up and the unit is cold, we relight the pilot and everything is fine until it's been running for awhile and the heat starts to build up

you should have over filled the boiler and watched the water pour on to the burners. guarantee youre dealing with a high steam leak thats putting out the pilot when the pressure builds

come on Mike. I'm in New York too. it's been almost every other find on the maintenances this season. when you swap that water heater take a look at the smoke coming out of the chimney. if I'm right I want some stickers lol
