Ground Aluminum process

  • Notes on safety:
    Glasses are a must. The grinder moves at 11k rpm, and while the grinding disc itself is made of a very light foam-like composite material, dust can come off of it if you hit a sharper edge on the side of the aluminum. Unlike cutting wheels, the structure of the disc is not prone to shattering, and the low density of the disc removes the "shrapnel" factor. However, removing the guard off a 4 1/2" grinder is not recommended by the manufacturer of the grinder.
    N95 mask. Grinding aluminum creates aluminum dust. While it may not be as deadly as grinding something like Malachite, it is not recommended to breathe it, or sawdust, or dust in general. Wear a mask when grinding.
    Ear-covers: I enjoy music. I would like to continue enjoying music. Grinders are not quiet tools.
    Gloves: The abrasive disc will remove skin quickly. I have a hole in the finger tip of my left glove that got up against the disc momentarily. Fortunately it was due to the glove being about 1/4" longer than my finger, so no damage done, but it didn't take long for the abrasive to cut through the leather.
    Tools:
    Black & Decker BDEG400 4 1/2" grinder
    Pearl Abrasive Co. NW45 MF "fine" conditioning wheel
    Material:
    6061 Aluminum sheet 1/8" thick
    The work bench is something I created to allow me to hold the aluminum still while working. The forces applied by the grinder tend to make it wander if you use it on a flat surface that is even remotely smooth, and I like to have the flat aluminum bar on the top and bottom for over grinding. This prevents some safety issues and extends the life of the abrasive wheel.

    Notes on the process itself: It's not easy to see necessarily, but I am changing the angle at which I hold the grinder while grinding, so the resulting grind marks have slightly different curvature to them, which allows for more "movement" as the viewing angle changes. The final grind marks were edge passes, where the edge of the abrasive disc is used to make thinner lines.

    That vertical grinding table looks cool. I'm personally having trouble with my back after grinding for a couple of hours. Anything you can share about the table build?

      Great question! We work with 32nd of an inch to 8th of an inch, though our preference is 16th of an inch.
