Polaris Outlaw IRS 500/525 Rear Differential Teardown and Circlip Modification

- In this video i teardown and modify the rear differential of the polaris outlaw 525 irs. This teardown will be the exact same for the polaris outlaw 500 irs model as well. If you are regreasing or changing the rubbers it is vital that you actually remove the differential so you can grease the inside of the diff. If you only apply the grease to the outside of the bearing the odds of the internal diff getting greased is slim to none. New bearings and grease can still cause the clicking noise internally upon spinning of the diff due to no grease internally. Also I suggest grinding the diff down like i did to remove the internal clip holding the bearing in place. Rather than grind a slot to get the clips out, clean the grease out so the clip moves freely then use a carbide scribe, poke the clip from the side and pry it up just enough to get a small flat blade under it and pop it off. Works well. Thanks for the video series.
Great tip on the clip. I used my Dremel and had them both out within a couple minutes.

On that clip you were struggling with, i used a really small flat head and just pounded it under it and lever it out, came right out

Should convert those circlips to spiral lock rings.
Hi man ,Nice video! It help a lot but i have a problem i need the two rings who lock the bearings inside. I'm not able to find it on the parts manuel do you have the part number?
How do you replace the main carrier bearing. Mine has a click and grunt noise that periodically happens.
do you know where i can find the circlip that keeps the bearings and axle from falling out of the shaft? or a replacement for it of some kind?
Grant I was going threw my rear end stuff last weekend. I didnt see those clips. I also got some bad news on that front. Those clips arent orderable if there the internal clips where i showed you to modify the housing to get them out. Those clips came with the housing unit that is not being manufactured anymore. Your gonna have a hard time finding replacements.
Tip to self: Don't destroy the small clips on the inner boots (x2) or the small clips on the outer boots (x2) or the large clips for the outer CV boot (x2). They're intended to be reusable and are very good for the intended purpose. They are not the typical stepless single ear clamps or Oeteker clamps requiring cutting for removal. The Polaris clips are intended to be slightly compressed and released and used again.

Its really beat up. The whole damn wuad is beat up. I won't be taking a salespersons word over the phone when i buy something online again.
I need to do work on my rear differential soon to find the clicking. Any ideas? Love your videos and also love that you appreciate the outlaw because it’s a beast

what size is your back sprocket mate? , is it 110mm spacing between the bolts?
Hey Buddy I got that 04 Predator running. It turned to be the valves. The intake side was out. She's running like a champ now. Preciate the help though.

@@TorrentPerformance i picked up a 06 Outlaw a few days ago. He said it didn't have any spark. I said well can't be to bad hadn't been sitting up like my Predator. So I bought it for a lil of nothing. Man these things are all over the place around here. I might as well become the Predator, Outlaw salvage yard used parts dealer n anything else thAt has to do with these things. But yeah I'm gonna play with this thing for a bit since my Predator is done besides really the look department. On the 06 Outlaw the guy put a harness on it. So basically he don't know where this plugs up n this goe. So we'll see if we can get this sucker running. This one gonna be a quick flip not gonna sink a bunch of time n labor into this big beast. It's overall a good quad someone looking to ride a fast 2wheel IRS quad for cheap price
@@deontetanniehill3225 are you gonna part it out or fix it? I could use a engine and a few other parts if its salvage and the ktm525 not 500 engine. Email me if you think it is the large fuse that i was told the cdi was bad and it was the $40 fuse. I have a few spares on hand.

Yeah it's got a nasty wiring issue hell I'm just getting a bunch of parts off of it for my four-wheeler and I don't know what I'll do with it just this and that you know say a little bit of this it's got the piggyback Fox piggyback rears IRS and the seat he's got a big gun over his CDI box and get rid of I'll get rid of that
What version and weight of amsoil are you using in your 525?
I use10w50 amsoil synthetic dirt oil. You need to give it a shot. There isnt alot of companys that make this weight and viscocity oil in synthetic formula. If you need any oil help shoot me a email ill get yah setup.
Ive found a nice clean 2007 outlaw near me for $2800 (Canadian). I used to have a predator that i miss and am familiar with KTMS so this seems like a good deal to me. I was wondering what you think of the quad in 2020? Any trouble finding parts you needed for it yet? Thanks
Keep up on all the maintence and you wont have to be doing the major repairs like im doing on the build series. Don't cheap out on the oil. Oil changes every 10hours on these quads. The one im working on has been severely neglected.
@@TorrentPerformance yessir that's the worst thing that they do to these Predators n Outlaws. I've had no issues with mine. Now that I got the main issue sorted out with valve adj on intake side. was pretty surprised how much power the Pro Circuit Ti-4 slip-on gave me. Hell I'm just running a 155main n drop in filter n DCPR8EIX. I just did a lil custom air box mod n gonna try that out before I put the cone filter on no air box. One thing I didn't know it has a 15t front sprocket. I thought it was a 14t atleast. But it still pulls 2,3rd in tight woods riding. Easily pulls off bottom on those 2 gears when u lug down coming out of a corner. It's gonna be a animal when I go down a 1t and 1t up rear. Just put some quad boss on it. Getting my supension sorted out now.
@@TorrentPerformance I run PS-4 in mine. I've heard a lot about make where are you change the oil often. I hear a lot of people talking about having in trouble finding neutral and everything I don't have that problem with my 04 Predator. Torrent performance I'll get you the picks. I just got your message.
@@deontetanniehill3225 You need to give amsoil a shot over the ps-4. Ill help yah out on purchasing under my daeler number. IF you run amsoil dirt oil, it is formulated for better clutch feel.
