I'd take a look at the condition of the fuel injectors. Then, move on to the injector system (mechanical or electronic?). But, all diesels will smoke when a sudden heavy load is put on them. Good wishes on your passage to Panama.

Im sure thats fuel injection Rick, new engine , you have mechanical fuel injection pump which probably needs re-timing on Spill Cut Off . Im sure you must know how to re time injection , ive had to do this myself whilst underway single handed , mine was an interesting scenario where i desperately needed the engine

Stuck open injectors take transmission fluid fill half the filter with transmission and the other half diesel fuel put back on engine and start engine and rev engine to 1100 rpm. THIS WILL free up the INJECTORS and LUBE UP TOP END and SET PISTON RINGS ECT. The Black Exhaust Smoke will clear up.

If you had an endoscope yo could look down the exhaust system to check for any surprise blockages. Would be the easiest thig to do before doing anything else. Maybe bad fuel or some trash in the fuel system but one would think that the new filters would have prevented that. is there a computer attached to the fuel injection system? If so check the settings if accessible.

When you add weight to the boat you need to take pitch out of the prop you should get full RPM out of engine while under way if not you need to adjust pitch on prop. On a 3 blade prop its 150 RPM per inch of pitch. 200 RPM for a 4 blade prop. You are over loading the motor by running the motor with to much pitch

Diesel engine with new air filter producing black smoke under load: Injector failure. At least one is "hanging" open and lets in too much diesel. That can't be burned and that is causing the smoke. As an experienced sailor you should know what to do.

    • @SailingSophisticatedLady

Black smoak at load, isn't that typically due to something's off with the fuel /Air mix? Could something have gotten into the air intake and partly blocked it off? I remember that happening on my dad's ship many years ago and back then a bug had been sucked in and partly was blocking a valve deeper in the system. It was a mess to figure out and fix.

Good day captain Rick. I can only say, for a hurricane , if you can run away. Go for it cause I don’t see anything that anyone can do to be ready for what is coming. I been at sea on à category 5 hurricane and if I’m not wrong that water has lots of power. I was on an amphibious assault ship, my ship. Plank owner 🎉🎉😂😂 and it was like surfing. We road the waves I got to steer the ship in the hurricane. I was a flight deck director. Now living in Medellin thinking of visiting san andres. And hope to meet you. Not YEAT. But I will let you know. Blessings. I been following you guys since Covid started . KC2IGI. My calls letters. I’m
Also a dj. Industrial mechanic . Aviation oriented , open water diver. And a good one. Hahaha. Love the ocean, just say hi to Mother Nature. She loves your captain’s ship. I saw how she was parked after the hurricane. That was a miracle. Mother Nature. Love you. Too.

Captain, regarding BLACK SMOKE. How about reaching out to the engine’s manufacturer???
Some experts say “imbalance in the air to fuel ratio - too much fuel to not enough air. This means either too much fuel is being added to the mix or there's not enough oxygen being supplied to burn the fuel. The black smoke is full of particulates that are basically large diesel particles that normally would be burned as fuel. Any way you look at it, a diesel truck emitting black smoke is not going to be getting the optimal fuel mileage it should be getting.
Most common causes of black smoke are faulty injectors, a faulty injector pump, a bad air filter (causing not enough oxygen to be supplied), a bad EGR valve (causing the valves to clog) or even a bad turbocharger. Some of these are easy fixes.
Can you check the EGR VALVE by temporarily disabling/disconnecting it , run the engine under load like you were doing and see if black smoke stops. Also, clogged injector causes black smoke. Possibly you may have picked up some contaminated fuel from your tank???
    Anyways, good luck 🍀👍
