If you end up getting a new one, look at the CPT autopilot, a wheel pilot much better than the Raymarine Evolution. We speak from experience. It does not connect to your electronics, so you have to manually adjust it, but in our opinion, that is well worth having an affordable mechanical autopilot. When we go offshore, we'll buy a complete second unit for spares. Keep up the good puzzle-solving! Namaste. 🙏
Part of the noise sounds like possibly bearing noise. I recommend checking that the gear bearings are greased or if sealed bearings replaced. Seems like you should be able to get that working well with some effort and troubleshooting. Keep at it, tenacity is salty sailors trait.

Joel, my advice do research, don't be afraid to take things apart, download a manual. The more you know about a component the better you will know and be able to fix your boat and others boats. It will make you better and safer.
Joel, do you have an IPB (illustrated Parts Breakdown )of the autopilot? if I was in that position, I would remove the covers and check for anything Loose as far as specifications on that Raytheon unit and check every woodruff key, re-lubricate everything, then carefully rewire that unit to specs, Make it better than it needs to be, then it will probably work right? Good job, no fear with diagnosis and resolving problems. Agree with others, bearing or shaft noise. Take it apart, lube it up. Just a SAFETY mention, do not wear bracelets or rings while around electrical or mechanical components.
Take the time to take it apart and repair what's causing the noise. Much better to do on anchor and not stressed, verses having it fail again underway. Keep at it, you'll get it!
As others have said, if it's making a noise then something is grating within the unit, nothing to do with flux gate compasses and other external parts. Sounds a bit like a bearing is graunching or something is slipping. If it gets worse the longer you leave it on then probably supports this as the surfaces get hot from friction making it worse.
Joel instead of spending $2100.00 on a drive to fix that old Raytheon, it will be cheaper to buy a new complete auto pilot. I use the RAYMARINE Evolution EV-100 Wheel Sail Autopilot on my Hunter 37.
get a CPT autopilot. even if only for a backup. I have a below deck Garmin and got the CPT for a backup on passages. Simple to install. If you sail short handed you need 2 forms of self steering. My 2 cents.
My pipe dream is to do shore work of any kind to fund my boat maintenance, how hard is it for a handyman/ cook to pull that off these days? I hope to start this summer and don't see much of it in RUclips
I guess it would depend on where it is you Olán to do this. I think it would be much more difficult to be on the move but you can get creative with your cooking and there is always need for good handymen out here.

OK is it full on 12 volt or 24 volt for the Auto pilot? Next look on line and see which is the constant live wire and which is the clutch live wire. Then look at how the switch is connected as long as you have the right live wires you can use the negative to test the unit to go in the right direction and back again. By this spinning one way and then being able to spin the other way as in the arm. Use a Meter to check full volts going though to the motor anyway. Don't forget to check make sure the negative is not grounding or earthing as should not be doing that. Now when you had it running I think the bearings or connecting cogs are grinding in the motor. There are ways also to fix electric motors especially if the contacts or Brushes on the motor need replacing as another reason for the grinding sound. But as NOT an expert there must be information on everything about that type of motor drive system.
Joel....buddy....you are not a troubleshooter....but you can learn. Get the manual for the unit....with a parts diagram....(a 30 second search online turned up 90 page owner's manual and a parts breakdown for the controller)....you MUST start with an understanding of how the unit is supposed to operate. It's not a "bad wire". Wires either complete the circuit or not..... it's not acting like it's an intermittent connection. Knowledge is a MUST! Stabbing in the dark will cost you tons of money and quite probably get you hurt. Assuming that a full 12 volts is powering any component that has a discreet controller is not wise. What is the model number of the drive unit? List any numbers of any kind on any of the autopilot components.
I was deep into that 94 page manual and actually the problem was a bad wire but there was more to it. I was testing the autopilot at anchor. Finding the corroded wire did fix it but I was not aware of it because my tests at anchor were wild. Now it’s obvious why. Thanks for your feedback. Let’s wait until it is “fixed” and go from there. That noise sounds like a bad bearing. Pretty important because it creates friction and makes the motor work harder than necessary

Depends on amp draw and length of wire but you may need larger wire without the crummy crimps
