Experienced the same with a friends PC. He upgraded from a Corsair HX1200i to a HX1500i. PC would not power on. So he thought his new 1500W was defective. But I put a tester on it, and no errors. Then after some testing connecting one thing at a time, is was the DP cable. So after that was exchanged, everything worked just fine.
Like this video, it worked fine with another PSU, but not with that specific HX1500i. So I have seen that problem before. It was back when Intel 6950X was new. The entire system was just pure good components. Well perhaps except that DP Cable. Back when Intel Core i7-5960X Extreme was new.

Also you say dozens, for this to have real weight we have to see the numbers to do a full analysis. it could be a 1% failure rate. however 1% of 1,000 is 10, 10,000 is 100 and so forth. How many units shipped to how many failed is relevant. If this is a consistent issue then they will have to take steps to fix this error. As it stands we do not have enough information and he did essentially zero troubleshooting on camera. When I am testing a PSU I am checking ports, cables, I have my multimeter out. Whether it's a bad part, a compatbility issue or a simple setting in the BIOS, people smart enough to find those issues / know what they are can buy parts and build themselves their PC. If you aren't or don't trust yourself to figure out issues, you get a prebuilt so the company deals with all those issues before they send it out or can easily return the thing if it has problems upon recieving it. Not rocket science tbh.

This is why I use sleeved extensions instead of custom cables. The additional length is a bit of a pain to manage, but at least I'm not wasting money on a faulty PSU or time on ordering a new set for a new PSU, changing the PSU doesn't have to change the aesthetic. Not an issue for anyone who gets this stuff for free, but anyone who doesn't, has to be a bit more pragmatic about this. Case in point, my sleeved extensions are on their second PSU right now.
