My brothers both worked with a guy who died when a cut off blade broke off and went into his neck. They found him alone in a field, having bled to death. I always wear a face shield with these discs now, and lower my head to protect my neck.
Thanks for showing the fill-ins. First time I’ve seen that, and I feel like I’ve watched a million youtube videos on welding. Everybody is too busy fluffing his/her own pillows to show that people actually make areas that need improvement. :)
Lol gotta love the arches. So i usually lay the arch ontop of the gate mark the where the arch will line up well on the gate, take the arch off cut the marks then put the arch back on and trace what you just cut onto the arch. Always cut on the outside of your line. Seems like a lot of unnecessary steps i know but ive been doing it this way for years now and it just works for me. Perfect fit every time
My guess is usually may have cut on wrong side of line. I would consider setting it up, mark the angle cuts on the top rail then cut it. Set it up again and scribe the side rails to the cut. Mark side of line to keep. Should fit every time (assuming accurate cut)

I watched you get up when you were down on one knee and I heard a ‘grunt’. Then I heard a serious grunt when you carries the rebar bending machine to place on your work table. Those are the same grunts I make a few times a day since I’ve retired. Ain’t old age a bitch?? Haha! Never miss your videos - keep going! And grunting! Ha!
Jimbo , I always enjoy your videos, on that top bar where you say the gaps are always off ?? what you can do to tighten that up is . When you lay the top rail on to the side rails, clamp the three pieces down to the table where you want them. Draw your line (example 45 degrees ) leaving them all clamped in position now use a ( Porta band ) cut that line ( like your cuting a sandwich ) and stack of metal down the center of your line now the top rail and side rails will be tight you only make two cuts ....

Hi Jimbo don’t know if you still look at posts from old videos but anyhow , I found in my shop using a sharpie distorts the actual position of the cut mark ,try using a scribe for more accuracy ,that way what you are loosing track of with the width of the sharpie doesn’t happen . Cheers from Aus

Instead of using the grinder and a 6 inch disc you could look at getting a portable bandsaw. Milwaukee do a great one. They also make a lot less mess when cutting

Jim, the blade is 3mm wide so if/when you cut on the line you need to be on the waste side each time a 3 + 3 is 6mm....hence your big gap. It is like having the parting tool on a lathe the wrong side so the piece is short... Here in the UK the steering wheel is the right side of the line lol
Whenever I need something to be perfectly straight, I'll use a piece of 2"x1/2" angle iron. That may help with your lock box issue. Guards suck, period. You can't freely manipulate the grinder. Nice work here!
Hey Jimbo I think I figured out the reason why that top bar arch didn’t fit perfectly when you cut the right side of the gate you are holding your grinder wheel straight up and down which cuts really clean 5:50 then when you switched over to the other side you had your angle grinder out about a 35-45° angle which messed up the cut a little bit 5:58
I love the gate Try cutting on the outside making sure you still see the line after the cut, im sure your not adding the amount the cut off wheel removes plus your also loosing a quarter of an inch when you subtract the marked line
Regarding hand grinders - I have an older Rigid which has the motor *behind* the handle. It drives the 90° gear head with a shaft. That makes the handle real skinny, and the tool balance is fantastic. I absolutely love it, and tried to buy more of them, but they discontinued it. Regarding bending, I have a Hosfeld clone from Trick Tools. It's **awesome**, and the bare tool isn't that expensive (and they come up on Craig's List sometimes), but the dies get expensive. But, that rod bender is more awesomer. I do think I'd have held the bars with a vice grip, tho.

I think the gap comes from the fact that the angle grinder remove metal at the thickness o the blade. So when you drew it's the "perfect" line but when you cut some material is remove, so a gap appears I think
6:55 Jimbo, next time just cut your radius first, THEN overlay it on the lower tube... it will give you the scribe you need... it will be custom to your mistake in free cutting (at least the bottom cut will match).
I'm big fan but if you want a good reason to use the guard on the cutoff grinder then look at Josh on Moonshiners because he lost a whole finger and a little of the next when the one he was using failed.
Jim, what size wire do you use? I'm using .030 and it seems my welds come out too tall. Should I just move faster or hotter or use smaller wire? Thanks.
I think what happened is when you make your marks there are 2 true points, the bottom side of the radius and the top side of the gate. Those marks are right on and you freehand the line down to the other side. When you cut the pieces and put it together the top point of the gate stays where it was but now the bottom side of the radius, the other true point goes to the bottom side of the gate. Long story short, I think if you had used the square to mark the lines it would have stayed a lot closer. I could be totally wrong but my thoughts. PS. I think you do great work!!! and put out great videos...

Nice. When grinding down the welds do you just leave it at 60g or would you come back with like 120g to smooth it out a bit? I tried painting a joint I welded before that I left at 60g and you could still see the scratch pattern through the paint.
Consider the side of the line your are cutting and remember your blade on a metabo blade is not as thin as first starting once you have been cutting for a while. The straight edge side of the line makes a difference. When it comes to welding. That lil gap won’t matter
It’s all about which side of the line you cut😅. The reason why you can’t teach an old dog new tricks, is because the old dog knows the new tricks or has tricks better than the new👍

The gap is usually due to the spring tension from rolling the square tubing. Cut it a bit bigger, then trim to fit!

You can absolutely get that radius on square hollow tubing, just not with that rebar bender. although i admit, I am jealous of the rebar bender.

Mig welding is very good on covering big gaps... I weld with a stick welder..I once worked for some guys that had a mig welder welded pretty damn good

On that radius, what if you tacked it in place, then cut through both pieces at the same time. Break your tacks and then weld together.

You should make a back gauge for the saw. Set once and cut exact pieces infinitely.

You cut on the wrong side of the line on both sides that lost 3/16th to 1/4 quarter inch depending on blade thickness

You need to build a rack on wheels or casters just build it high enough so you have to go to the floor to get to it
The problem with the gap at the curved end is because you’re holding the grinder at an angle and not cutting perpendicular to the steel
