Nice tip David....My entire grill that houses my 18X30" filter has pulled away from being flush with the wall and I'm not sure what the 2.25" screws were actually screwed into, drywall perhaps? If they were screwed into wood framing I don't think it would have pulled away. So from a Pro's perspective, what do you think the right fix would be for a homeowner to make?? Any advice from anyone who knows what they are talking about is welcome. Thank you,

It looks like the hole for the return grill is (just guessing) 20 x 20, but the hole on the other side of the wall (where the air handler is) is much smaller because the stand did not raise the air handler as high as the return opening was cut. Was the correct return size less than 20 x 20, but you just used a larger 20 x 20 grill? ....or is the return undersized now?
I have a cold air return that's 18×18×1. I got tired of buying filters so I purchased filters 2 metal filters. They fit so tight I can't close the door. Help what can I do?

First, why did you leave the stud? Why not cut it and install headers? You already had the drywall cut and the header install would have taken 15 mins. Maybe you left the stud in for support but, I later saw that you trimmed the stud to accommodate the return cover. What sense is that, why not snip the return cover to fit over the stud? Maybe focus less on clothes hanger hacks and more on the basics.

PART 6Cutting and Notching of Wood Stud wallsSection 91.2308.9.10BIn exterior walls and bearing partitions, any wood stud may be cut or notched to a depth not exceeding 25 percent of its width. Cutting or notching of studs to a depth not greater than 40 percent of the width of the stud is permitted in nonbearing partitions supporting no loads other than the weight of the partition. Remember that the depth of the notch is determined by the cut made by the saw and not just the depth of material removed in the notch.
A 3 tonne unit, you are pushing like 1200 CFM's, so I am guessing that you need to return twice as much. You should plan to retun 2400 cfm of air. at a minimum, I think that a 16 x 25 opening would be sufficient. That may be equivalent to just over 2 16" returns should be sufficient.
What was the point of this? Why not just cut the return from the outside? It's obvious that this didn't help because the coat hanger bits bent while going through the wall making the hole out of square? It just seems like a huge waste of time.

Hey David. Brings back memories. We did a lot of old work/remodeling Installations. Spot the registers, returns, ect... The old coat hanger TRICK !
Love it! I was dreading having to cut the 2x4 and then framing it. Looks good; no one will know; and it won't matter in the long run to leave the 2x4.

Harbor freight has long drills and use a speed square or level to make sure it goes straight through

why not frame the opening with 2x4/stud? also, why ductboard and not insulated ductwork? or lined ductwork?
