Interesting!... A fine round file like a chainsaw file might give you a bit more control on shaping/widening those two coolant passages . Just a thought. Thanks for the tips!
Highland Cycles has a new video up showcasing a very similarly damaged cylinder. He was explaining that the new cylinders and heads are of a new design and require more careful alignment because of how the head and cylinder mate together. He talks about how if misaligned the cylinder will crack during assembly when trying to torque the misaligned head?
I saw where Morgan blew up his bike already but have not watched the vid yet. Sometimes I think he screws around with stuff too much. I'll watch his vid but seemingly misaligning a head that only goes on studs one way seems a bit off.
Question is the cracking a result from serious overheating ? I added a fan and i have it set to engage at 190F it occasionally kicks on under very slow slippery riding conditions.
2025 te 300 elko cyclinder I enlarged hole to .270. Had fan on bike since new and it was on alot. Last 2 rides slow technical and faster trails no fan.
Interesting as always! If I have my cly off I will drill out, THANKS. No mention of the 2 different cly's, Kymco/Elko. Sounded like the cly JW ports that were cracking in 2023 were the Elko ?
I have only ever used Motorex products in my KTM. Not the answer you are looking for but my 2022 KTM 300 XC TBI seized trail riding at 7.2 hours. A new cylinder, piston and crankshaft were installed. At 7.4 hours it seized again. This time KTM installed a new crate motor and a new oil injection pump. This new motor ran 100% better. The 1st motor started, idled and seemed OK but had no power as it would not lift the font wheel in 1st gear. The new crate motor ran like a scared cat like one should. After about 3 hours I removed the oil injection system and relocated both fuel injectors to be between the reeds and the throttle body via Pinit Rcing's relocation kit (LOL, just like the 2023 model came out with later). Now I know it is always getting oil like a carbureted bike and it has run great ever since. Never did hear that anyone figured out why the 1st motor was no good. I also put a Coober ECU on it for better fueling (and oil injection when the system was still on it) than the KTM original ECU.
I run only motorex. Do some research before running anything other than the recommended oil. I've seen that different oils have different viscosity and inject at different rates because of it. Also when mixing certain oils they can gel up and clog your injector.
@ProjectWrecked yes this is what I'm worried about I'm currently using motorex and I also add about 1oz to the fuel tank to make sure it's getting enough.

That second picture of the bore is just the first one with a hone passed through so of course it looks better. Rings are trying to scuff in the bore due to oil breaking down. A richer mixture of oil will prevent this too, so it may be a result of running oil to lean for use. If you run oil too lean for product, anything will show ring seizures.
I switched from dominator to redline 2stroke racing ... Ran 80 hrs more!! On new piston than my dominator oil... Not sure why such a huge difference but anyone else try redline 2 stroke oil?
Screw KTM at this point. Their bikes are going to shit. I have an older carby 300 and there are water jackets all the way around the cylinder. Dumb idea to change what works

Have you ever actually dealt with him?? I have purchased everything he’s made for my 2020 250 tpi. And it has never been anything but flawless. Now I put a slavens 300 kit on it and had Dave flash my ecu. It runs great only issue there is a blinking yellow light. Doesn’t seem to affect anything but just annoying. Thanks Dave!!
I don't know from KTM what they were thinking, but if you put the TPI and TBI cylinders next to each other, definitely the TPI cylinder has a much better coolant flow than the TBI cylinder

Did all of the cracked cylinders occur after someone installed the head?

Hi Dave, did you do both sides of the cylinder to 1/4 inch or just the left side as shown in the video?

Are you just boring out the passage making circumference larger, or are you also extending the depth of the passage? Thanks great video.
Just drilling out into passage. It's only a few mm down until it breaks into the bigger water passage

Was this with a factory head or after market?
Can we use legend in oil injection bikes? I took apart my 25 te300 to check that hole and deck height. Tested 190 psi. Appreciate your work

Ok question what oil can I use with the oil injection models for example amsoil dominator or motul. I have a 24 ec300 tbi

110 hrs on amsoil dominator. Yet to inspect the cylinder. But so far so happy! 2023 tx 300 TBI.

I haven't been keeping up with two strokes, and I've made a few comments that the poor manufacture was a four stroke issue. Looks like it's both.

I've used redline in all my 2 strokes since the early 1990s, and it is awesome never any failures.
