  • 100 amperes Professional ARC Welding machine.
    1) 6 inch core 7.6 kg or 4.5 inch 5.8 kg total 13.4 kg.
    2) DCC wire ( Double cotton covered wire) for primary winding
    11no. / 2.304 mm and secondary winding 4no. / 5.189 mm.
    3) Wire for primary coil 1+1=2 kg and for secondary coil 1+1=2 kg
    total 4 kg.
    4) Layer paper, Cotton tape, Insulating Varnish etc.

      Hola...las bobinas primarias se conectan,en serie (220v.); en paralelo
      (110v.).El secundario solo trabaja en serie.No hay otras derivaciones pero puedes hacerlas en una de las bobinas... aunque no creo que logres variar en mucho el amperaje.Suerte.

    Is there a special reason why you use these harddisks? Hmm..thought so.
    Anyway, you made a really good job winding this transformer. It will serve you for a long time. BUT..! Remember some kind of casing around it as it's simply too dangerous with open leads. Sooner or later you or someone else will accidentally touch them which will be really bad.

    Good work!. However, you should probably coat each core piece with lacquer for insulation. This prevents eddy current in the core and the resulting losses which are transformed to heat. With each piece electrically isolated, the machine will run cooler and more efficiently, probably having a higher duty cycle. This is the reason a transformer core is laminated rather than solid. You might also consider tapping the secondary coil so you can change voltage/current output. A rectifier, for DC welding, would also be a nice addition to your design.
    I am also wondering where you sourced the steel for the core. Did you buy new silicon steel such as is used in commercial transformers, or was it salvaged?

      It is sort of a varnish. It provides a thin layer of electrical insulation. It prevents electrical current from circulating in the core, but allows magnetic flux to circulate. The electrical eddy currents waste energy, as heat, and in worse case scenarios will cause the transformer to overheat and melt insulation. I am sure that there is an industry accepted type or formulation of lacquer for transformer or motor or generator core laminations but you could experiment with different types of shellac or varnish, maybe. Possibly you might find an inexpensive substitute that would work okay. The very reason why transformer cores are made from laminations is so you can prevent or confine these eddy currents, so it makes sense to insulate them from one another. The insulation should be very thin, of course. Kapton tape might even work. Paper? Maybe. Anyway the ends and edges as well as the surfaces should be insulated as well. As you have seen, it will work with no insulation, but it would without a doubt work better with an insulation coating on the lamination pieces, running cooler and more efficiently. If you tear apart most commercial transformers you will see that there is a layer of lacquer on the laminations. Also often the wire is coated with lacquer and has no cotton, fiberglass, PVC, etc insulation. You can verify that this thin coating actually does insulate, with an ohmmeter or multimeter. One advantage of lacquer insulated transformer wire is that the copper coils can be wound more compactly. It could break down, electrically, at very high voltages which is why many old tube type television transformers had secondary wire insulated with silk, cotton, or other fiber. The various vacuum tubes and especially the picture tube required high voltages that could arc through ordinary enamel coating on the transformer windings. For a welder, you are actually stepping down the voltage, and so enameled wire, also called magnet wire, might work quite well, if you have a source for heavy enough wire and can form it into coils.

      You really think it's necessary to further insulate insulated wire? I can understand doing so with magnet wire which has such thin insulation, but that insulated wire should be plenty well insulated as-is. I can't imagine lacquer does much more. Though on the other hand, adding some sort of coil dope (personally, I've not found anything better than good old fashioned xylene and styrofoam) to fill the gaps between the wires to reduce the noise
