XW Ford Fuel Sender and Line Replacement + Bonus Fails!

  • G'day everyone!
    In today's video we rip out the dodgy fuel sender and whack in a nice new half inch job from Rare Spares. Whilst we are at it, Knackers helps us bend up a nice new half inch fuel line to the pump as well - which will feed the Clevo's future thirst for fuel in years to come!
    This is a good how not to replace your Ford fuel sender - as you will see I made a meal of it but it came good in the end. You get all the failures here on this channel!

    Never put a seal in dry! I reckon if i listen to my own advice this job would have taken half the time..ah well good for a laugh! Thanks for watching gang!

      Seals should always be moist, and fed fish.

    Just in the process of fitting new fuel sender to my XC same unit as yours actually. Watched your video,the old Grease trick hey ,also liked the screwdriver to tighten locking nut .very helpful thanks 👍🍻

    I had to laugh to myself when I seen you were replacing the sender as I just went through the whole sealing issues my self. I found the aftermarket locking ring just wasn't as good as the factory one so I ended up reusing the factory ring myself, its just made out of better metal and seemed to hold more pressure on the sender unit. Enjoying your vids mate

      G'day mate! Ah looks like its a common occurrence to get that leak (makes me feel a little better hahaha). I reckon you are on to something about those locking rings, sometimes the newer stuff doesn't fit or do the job exactly like the ridgy didgy old bits do they!
      Glad you are enjoying the vids mate - Hopefully the next couple of jobs go a bit smoother me (but the fails make better content for you guys hehe)

    Haha this is a great series. I felt your pain as you started to fill up the tank the first time. Do you plan sharing anymore videos on the XW?

      G'day Luke - Thanks mate! I was wondering how many people made the same mistakes as I did..turns out plenty haha!
      We have a rug rat these days which means less time tinkering in the shed, but I want to get the car in good shape so when he is big enough, he can come for his first cruise with me. So have a couple of jobs planned for spring which ill film (and prob mess things up along the way too haha)
      Did you have an old Falcon yourself?

      @@MeatballGarage I do, I have an XYGT replica that was the same colour as my dads but he had to get rid of it for financial reasons. Mum got cancer and things turned really tough for them since they moved back to NZ to retire. I havent told them yet that I have one, I plan on surprising them when they visit for Christmas. It'll be real special. I thoroughly enjoy the series though :)

      @@lukealsmith Ah mate that sorry to hear that your old man had to sell it, but at the end of the day life is life and cars are cars so he did what he needed to do.
      I'm sure he will be wrapped to see your one though - that will be a massive surprise and is a really cool thing to do mate! Hope he gets to take it around the block a few times and know that there is still a falcon in the family!
      I started my green xw for the first time since March on the weekend - ran like arse...absolutely needs a service and a retune (and probably a tank of juice that not 6 months old!)

    I put a new seal on the original factory sender when the tank was out of the car and standing vertically. That made it very easy to get the seal aligned. The seal went on dry and didn't leak. What did leak though was the factory seal around the 3/16" threaded electrical connection. The slow fuel leak discoloured the front of my newly painted tank. So out with the tank again to put a tiny new #106 o-ring on the 3/16" threaded piece on the sender. That fixed it.

      Hey mate! Yeah my mate knackers though initially it was a tank out job until he saw the location (he is a chevy bloke). Tank out of the car would have been easy peasy to get it all square - but geez leaking out of the electrical connection is a new one - sucks that it ruined your fresh paint - hopefully its out of sight and out of mind!

      G'day Jason! No I didn't come to think of it! Shit!!
      My theory is that the line is under vacuum rather than pressure so less risk of a pop or leak. I have driven it a bit since (and driven it hard a few times too) and it's been dry as a nuns nasty (no leaks).
      Either way, I will pick up a flaring tool over summer and knock it out over a few beers one night.

    good. and a real oz accent. no foools and poools and lattes. The sender unit came out easy and didn't look too old. Mine has been in place for 44 years and is putting up a fight. There must have been a proper tool. someone must have an alternative ???

      G'day Peter! Haha cheers mate!! Yeah I haven't had any dramas getting my sender in or out - I wonder if yours was stuck in with some adhesive (might have been someones bright idea at the time)? Otherwise might be worth taking the tank out of the car and having a crack at it that way - let us know how you went with it!

    Aaahhhhhhhhh ffffffffuuuuuuucccccckkkkkkkkk ! Guess what lol 😂 doing brake lines and fuel decides to leak aswell . That rubber sealer is shocking going to make my own with nitrile . Extra work and long hours ahead

      Ohh noooo!! Mate what a pain in the arse!! I have heard of a few blokes making their own seals up - the factory ones need to be seated really well to work. I hope you have a heater out in your shed - Bloody piss cold!!

      @@MeatballGarage yeah it’s freezing 🥶 . I used some nitrile gasket and cut to size see how it goes now I can almost guarantee it will leak . Hahaha . Also whilst I was their I put a table tennis ball at the end of the wire as that small float fell in the tank ! 🤣

      oh no so the old float just fell in the tank!! Man i bet you invented brand new swear words once that happened! The TT balls do a good job from what i have read - prob wont fail like the brass ones either!

    I had a similar issue with the sender unit seal leaking. I ended up soldering a copper wire around the perimeter of the sender to prevent the rubber seal slipping out when tightening.

      G'day Muttley! Ah nice to know it leaked on you too haha (bloody things)! Geez that's a pretty stout way to keep that seal in - Hopefully your sender lasts the distance and you won't have to do it again - but if you do that bit of copper work will make life easier! Cheers mate!

    Silicon grease for o rings mate just in case your seal is made from natural rubber. Petroleum grease will dissolve natural rubber over time.

      Cheers Mel - that's a cracker tip! I will have dig that grease out and have a look at the crap i used. Either way at least I know if I need to change it out again I know I can do it without a petrol shower..
      I know you use to muck about with your old mans clevo barge back in the day, did you ever tinker or build anything yourself?

      @@MeatballGarage Since it's a seal for a petrol tank I suspect they would not have used natural rubber, it's just a good habit never to use petroleum products on seals. We used to have rally cars back in the 80's, mainly Datsun 1600's with twin dual throat Webers on them. A weekend was normally a carton of beer at a mates house ripping out a motor, gearbox or diff with a few blokes working and a large peanut gallery. I've rebuilt a few motors in my time including bike, truck and tractor.

      Yep good call and it's one of those things that is good practice regardless of the materials etc.
      Ah nice - I love the sound of a twin carb 1600 on full noise - great little things! Haha love the rebuilds in front of a peanut gallery hahah! I reckon i have had front seats at a few of those haha! Have squiz at a mate's channel - 50sk - he use to run a motorsports/engineering shop and is currently is building an E36 BMW rally car with all the fruit - its almost too good to belt around the bush. He also mucks about with a few other rally cars too - 1600s, Stanzas etc. Steve does things properly...waaaay more properly than i do! Cheers!

I had to get rid of my all time favourite car before moving here. 1996 540i executive with all the bells and whistles including a TV and a factory phone on a cord handset in the center console. Low milage for it's age and in perfect nick all round. Front and rear lights upgraded to later model.       @@MeatballGarage Yep pretty easy to do that working on cars, they get very frustrating at times and that's when I walk away and go back later on, or all you seem to do is make things worse. That would be great if you find it as my float is good but the little wires that arm rub on are broken, but if you don't!! a new one it will be. Cheers
