I tend to purchase new bikes and ride them till there flat wore out. My survivors are a 92 XR628R, a 03 XR400R and a 2016 KTM 300 XC-W. I’ve worked on the KTM far more than any bike I’ve ever had. It’s about done (more work than it’s worth) while my remaining XR’s soldier on ...Also have an old Yamaha 92 WR500Z in great condition simply because I haven’t lived in an area to really enjoy it for many years.

That's the reason I do the wet mod on all my bikes. I seal the vent hole with sealant. Let that sealant dry. Lay the bike on it's side and dump about 4 to 5 ounces of shock fluid in. Shock oil foams less. Seal the cover real good with a good sealant. I let the sealant setup real good by leaving the bike laying on it's side overnight. Don't need to vent. I know I have 4 bikes setup this way and never had a problem after I did this and none are vented. I have a total of over 600 hours on the combined bikes. These are 2017 and 2018 Huskys and KTM 300's. The oil keeps everything lubricated including the bushings and the bendix plus the gears. I Don't even have to think about doing the routine maintenance anymore. Love your videos!! Sure appreciate everything you do!!

Yep Morgan- welcome to the dead bendix club !
I have a 23 300 XC like yours done about 60 hrs and thats the only thing thats gone wrong for us- the bendix on ours crapped out and started shreiking and chattering/slipping-we were just lucky it didnt jam out -engaged- like yours. Where we live it was $300 for a new one and EX-Austria 3 weeks.
Never killed a bendix on any other KTM 300- and have owned many- im thinking the Bendix quality is slipping like some of the other components on these later bikes. Relief for you that its not the motor

Yes I agree Morgan- I also have a 2018 300 exc as well- its bendix is still going strong hence my comment re poorer quality in later models-its even the same part number for the 18 model exc and 23 XC-so i ended up putting it straight into the 23 XC to save us until the new one came ex-Austria-wouldnt you think they would keep some in stock if it does 5 model years ?? Another good point to having a kick start, glad it's just a bendix, crazy if you don't have a buddy around to push start, you have to drive to a hill to bump start the bike. I do have a 2023 TX300 but things like this make my 2018 carb and kickstart 300 look better all the time, hope it didn't chew up the ring gear.

True but you wouldn't be running around the country side after getting it out trying to find a hill to bump start your bike. I'm old and don't like kicking on bikes much anymore(spoiled) but if it's a possibility to get me out of the dingle berries. I carry a fair share of spares when I ride out in the woods and don't relish the fact of being stuck trying to push out from single track out in the bush when riding solo. There is always a chance of being sidelined for one reason or another, and have towed out enough people, but when your list of options keeps getting narrower as time goes on. Just another thing to add to the list of riding a new bike, not like there is a long list(spoiled).@@highlandcycles

Morgan, this comment is a hail Mary attempt to fix my bike. I know you're a busy many and this is going to sound like a very basic problem that I should be able to fix on my own. I've been building bikes/cars for 20+ years and am a competent mechanic. However....the condensed version...
'05 KTM 300. Brakes were perfect until the pin/pads fell out one day. Pushed the pistons in far enough to replace the pads and haven't had brakes since. I cannot get the master cylinder to push fluid. Stumped, I ordered kits for everything. Lightly honed the master cylinder bore ( 2000 grit clean up pass, everything was fine) , rebuilt the master cylinder and caliper....will not make pressure or move fluid.
Brakes systems are incredibly simple and I can't believe I'm stumped. I'm hoping there's some weird quirk these bikes have that you're familiar with. If so, please enlighten me!

Make sure your lever is completely releasing pressure off of the master. If it’s even pushing a little it won’t pick up fluid

@@highlandcycles Thanks. I did run the adjuster all the way to ensure that. If I cover the banjo bolt hole with my finger and attempt to bench bleed the master cylinder I can feel a little suction when the piston retracts, but it still won't push fluid out. Beats all I ever saw! Thank you much for your time 🙏

Hey Morgan, I got it fixed and I can't believe it. Thought I would tell you in case you run across a similar issue.
The banjo bolts on this bike aren't cross drilled. There's only one fluid port drilled in to the banjo region.
Reddit for the win, the theory is IF the bolt lands in such an orientation that the fluid port is pointing towards the brake line that the air pocket behind it is extremely difficult, if not impossible, to bleed out.
Changing nothing else, I cross drilled the banjo bolts, stuck them back in and the brake pumped up immediately. Just in from a test ride around my main loop a few times and it's fine. Who knew?!

@highlandcycles lot of people I know don't ever service their starter systems unless something breaks. I've heard The original ktm bushings arnt great and can cause serious damage if left for too long. I upgraded to brass. Also curious your opinion on servicing the bendix, I've read that it shouldn't be cleaned and oiled, wondering if that's true or not. Would be nice to keep the bendix fresh and not have to replace every 150h for example.

Just had mine fail to start. Not sure what the issue is. 55 hours in and out on a ride hit the starter, nothing. Shifted to neutral and tried again and it fired. Rode a bit stopped and went to restart and it rolled over but wouldn't start. Managed to bump start it but it won't catch off the starter button. Real wet ride but couldn't find anything suspect for water shorts. Throwing a code, that I think might be suggesting coolant temp sensor? That doesn't seem like something that would stop the bike from starting so off to the dealer for a look see.

@@highlandcycles Dealer is telling me fuel filter. Seems to be an issue for KTM as there are several bikes having this issue and they are sensitive to changes in fuel pressure. I wonder if the design contributes to that or if it can be attributed to the manufacturing process of the tanks and not cleaning them out before assembly of the bike. Or just crap gas.
