    What if you wrap it with fiberglass and glue up with the fiberglass epoxy resin. I bet it would be really strong.

      I think your idea would be great for strengthening the exterior and protecting it from punctures. Tree branches and large hail have punctured some spots on our shell, unfortunately.

    How did you connect the foam or close the gap between the rear of the cab and the foam?

      We ended up using masking tape to contain overflow and then applied a good amount of spray foam between the cab and the box to fill the void. A long knife was effective in timing excess and the end result looked pretty good.

    It would have been easier if your build a wooden frame to attach the foam (see Endgame Camper). The outer shell should also be covered with plywood for stronger shell, aside from the fiberglass. Good luck…👍

      Our laminate foam method was actually quite simple and resulted in a stronger structure than one with a wood frame. It attaches well to the frame and withstood 80MPH road speeds as well as some tropical storms! I have been quite impressed by its strength. Plywood would add a significant amount of weight to the design and would increase the center of gravity. I think epoxy resin with fiberglass sheets would have been a nice upgrade to the exterior. If we ever take on another project like this, we'd probably go the epoxy route for exterior surface strength.

    Love this build! Seriously thinking about doing a van topper like this. Do you feel that one layer of FOMULAR 250 would be sufficient structurally across a 6ft span for the roof and front cap?Thinking of how to keep it securely attached to the front of the van 😳

      Happy to know you dig the build! I do feel one layer would not provide the desired ridgity. If you were to laminate/layer 2-3 panels of the thinner XPS sheets, I think you'd have a sturdier outcome. Otherwise you could try actual epoxy resin and you could achieve plenty of strength and mountability with actual fiberglass!

      Yes, we used low-expansion pressure spray foam by Great Stuff. It's in the blue can and is for window frames (non-bowing).
