I think a tutorial on how you made it from the scan to an actual usable digital file would be super helpful! I'm working it out on my own but i bet there is a number of people who don't know where to begin
This is great thank you! When I made a big witch hat I used this method as well but instead I patterned it from one I just shaped with foil first. But I like the idea of starting small and just scaling up! I’ll definitely give this is try :D

I always see the model to scale method but never see anything going into *how* exactly to scale the pattern correctly to fit your body/form properly... Could you perhaps show us sometime how to gauge that? Thanks!
We use a website called Nifegun which is a cosplay scale tool that can help you identify the size of the items you make in relation to your own height! :3 Its super handy!

What type of glue works the best? You're using one in a tube but every one people talk about is where you use a brush. This stuff looks way easier to use.

Hah when I first started cosplay and was living with my dad he would always tell me I should make little paper patterns and I felt like that would be too much work and always ignored the suggestion. He was massively right though of course and now I can see it in action.

We wanted the hat to match the costume we made in the same material and it makes it easy to transport as it won't crack or break :3 but you can just paint the hat too!

As someone who’s done quite a bit of cardboard cosplays it’s possible to do the same methods here, like making the patterns for the foam itself but rather your making patterns for cardboard. The hard part is making it stay round and not hard and angular in shape once you cover it with a fabric. You could stuff it with some plush stuffing or some grocery bags (I’ve seen it done before!). However I haven’t done that as much so I can say it works 100%. Although there are cheaper sellers of Eva foam or knock offs of it (got some knock off foam at michaels recently for like 3 bucks using some coupons hahah) So it’s not as expensive as you think and what I initially thought when I started cosplay. And it’s a lot for what you get sometimes! I even remembered being suprised how much foam I had left after doing a fnaf cosplay and still managed to make a hat and some other small props (with the same knock off from michaels!)
I've never even thought about using a small clay model to create patterns. It's galaxy brained and I can't wait to use it in the future

We use a local brand called Genkem but I believe Barge contact cement is some of the best glue out there. :)
