Q: "Why is so hard to fit the faces on the engine?"
A: Smokebox door dart, lamp iron on the smokebox door and (if fitted) handrails on the smokebox door. This also occurs when someone wants to do the same thing with model trains as the same features get in the way.
Plus with diesels you kinda have to have the radiator exposed

Fun fact about the Severn Valley Railway's version of Gordon: the loco's actual name is Gordon. Hasn't been in steam since 1999 due to firebox damage, and is on static display in the Engine House built in 2008. Well worth a visit if you're ever in the UK.

Yeah amazing how there is a British big blue tender engine in real life called Gordon that has nothing to do with Thomas The Tank Engine.
I mean, in-universe, there are cases of characters sharing names, so this isn’t too outlandish compared to that. In fact, TheRailwayInspector3 once had an original character in the form of a little green tank engine that was also called Gordon, and used the most obvious dynamic to make a story.

For anyone who doesn't know, or didn't catch on trainboy's explanation, the test engine for Thomas melted it's eyes, because they were too close to the boiler, and were made of flammable material.

I think he included the screaming because he kind of wanted it to be a found-footage spoof of some secret quasi Locomotive Shop/Laboratory that made some Frankenstein's Monster of a Thomas that was being test fired which failed horribly and ran amuck, since the old VHS footage was so creepy it lent itself perfectly to that. So I honestly like what he did with it! The urgent, garbled "DROP THE FIRE DROP THE FIRE!!!" just added to it!

For those asking the heat of the boiler melted the face off because they were dumb enough to put non heat resistance materials on a steam engine.

Rusty is so fucking cute in Season 4 but the Large Scale model they starting using from Season 5 onward looks so damn weird cuz of the weird face they gave them.

When i was a little kid, after the end of a DOWT event at the Northwest Railroad Museum in Washington (USA, the top left of the country, not WA. DC) They had just loaded Thomas onto a trailer to be shipped somewhere else, and I remember being like "Oh look mom, they're suffocating Thomas with a tarp over his face!"
My mom several years ago saw that too. Exccept i think her encounter was near dc ironically. I think it was Strasburg's

4:30 that looks more like a BoCo face than anything. They could have just took a class 28 diesel or something similar to that and made it BoCo, but *NO* they had to drag poor Toad into this.
3:21 the reason it has a star is because the real engine which was painted to look like Thomas belongs to the Severn Valley Railway and they had to loan it to other railways for their events so to know it was their Thomas they needed to put a star on it so the other railways don’t try and get a free locomotive out of it.

No. 600 (based at the Severn Valley Railway) was named after General Gordon, having been owned by the Army before preservation. This is why the engine really does bear the name 'Gordon'. The reason for the blue livery, on the other hand is because it's simply the standard livery for the Longmoor Military Railway, a railway the Royal Engineers built to train soldiers to run railways. But that's another story.

Gordon at the Severn Valley is Longmoor Military Railway No. 600, named in after the Royal Engineers General, Charles Gordon. The blue and red was the LMRs livery.
Basically, almost all the UK examples are real historic locomotives that get faces put on them for a few weekends a year because that's all children care about.

You know, in Japan, Skarloey's twin Talyllyn wore Thomas' face on box art. Honestly, the little guy looks cute with it.

The 'Oswald' Engine, I believe did used to be Percy, but most railways in the UK are ending Say Out with Thomas events As Mattel want to many rules in place and to much money. (I also think that's where the over use of Thomas faces come from. I think they provide them or had set rules, like. (You have to use these faces otherwise its not a Day Out With Thomas event.) Plus the reason they dont just repaint the engines is because its not worth it. If they repaint an engine, its in the new colour for at least 6 months, and that turns off the hard core rail fans. who are a railways big money for most of the year.

I really like this video; it is a good look at the strange world of Days Out with Thomas. When I was involved with planning Days Out with Thomas the faces were always a problem, each one was around £500 each so you could understand why older versions of Thomas face was reused on other locos.
One year we were told only locos painted in the correct Thomas liveries could have faces, oh and we had to buy a complete new set of CGI style faces! So that year only Thomas had a face. It was too expensive for a charity to buy 6 new loco faces and the cost of repainting locos for one weekend was too high.
Although Days Out with Thomas weekends are brilliant, it also costs a huge amount to put on for a moderate profit as the company that owns Thomas and Friends takes around 60% of the profits.
60%? That’s ridiculous! And thank you so much for the insight! That was a point I failed to consider, prices for the faces and what it would actually take to produce them. I wasn’t aware that Thomas & Friends was so restrictive on the event! I honestly had assumed the latter upon the top surface research I had done. Thank you not only for clarifying but for taking the time to let me know!
On a similar topic. I think Mattel (Or possibly Hit Entertainment) Once tried to Sue the Bluebell Railway over Stepney... Either not realizing. Or Caring that Stepney was a real locomotive that was used in the railway series.
Though I am not to sure how true this is as a lot of what I have read about it is second hand. I wouldnt be suprised. As Mattel/Hit once tried to sue a little blue side tank engine that had been named, and endorsed by the writer of the railway series as the Official Thomas The Tank Engine. I also believe They went after the Dean Forest Railway for their Saddle Tank Wilbert. Who is named after the RWS writer... (I think even Named by him too...) Because they have never used him in the show he was quite a common toy.

For the Severn valley railway Gordon the real engine is called Gordon that’s why they used it.
What's satisfying is that that animated vhs clip in the beginning actually references the test engine in 1999, or something around there, when the eyes melted because of the smokebox heat.
