  • How to repair a Rusty Floor. Our Budget Build Van is 16 years old now and although it doesn't look like it from the outside the interior has obviously seen some action over the years and the floor especially is worn in places and has some signs of rust.

    Greg, you should replace the tie down bolts with carbon steel bolts. If you put stainless bolts in there, this will cause galvanic corrosion and the floor will be corroded in a few years.

    Good work and progress.
    From working on my boat.
    Polydiscs are great for getting the rust off (also paint). Serious rust comes off really well with Tercoo wheels. Both much better than wire discs. Flap discs not bad.
    For converting rust, Vactan is excellent. Leaves a good protective layer.

    If you are fixing up rust to increase lifespan, definitely worth popping it on a ramp to check the underside for rust. Great videos by the way 👍

    The whole video is filled with useful information. But the, let's call it, surprise eye opener was the screwdriver with the torque hole. 😄

      Great little trick that. If your screwdriver has a hole in the handle. I have seen others use mole grips on the handle but that can damage your tools. 😊

    Cutting the Torx bolts with the grinder would have warmed them up and that probably helped with their removal. Nice job, it's a shame to cover up the floor, it looks like new.

      Totally agree, I will explain in a future vid that the van has had a full respray which is why is looks in such good condition. Outside it’s perfect so we had a result finding it 👍🏼🤩

    I really liked the timelapse shot from the rear door, where you could compare the already done side from the still to do side, like on the wheel arches etc.!
    You got really lucky with a floor in that nice condition, considering how old the van is and how beaten up the floors in them are mostly, great find on this one.

    Useful tip for getting out the anchor bolts. Use a spray of ‘plusgas’ on it! It is amazing stuff! Far superior to any other penetrating oil. I got a manifold bolt out with it that a blowtorch wouldn’t even help shift!

    Foundations are always the most important part of anybuild! Taking time over small things like this, means you save more time and fixing bigger issues in the future.
    It is interesting to see the line of rust from the previous ply boards. This is why it is key to lay your lyno floor in one piece so you don't have any joins!

      We will have an insulated and vapour barrier under the new ply floor so moisture will not get down to that level again

    I bought my first van last weekend (07 Vauxhall Vivaro ) and plan on converting it myself, I have never done anything like this before and didn't really have a clue where to begin, over the course of the last 4 days I've watched almost every video you have posted. Your tutorials are going to be my go to when I need to know what to do next. So far I've taken the old floor out and given it a clean. I've got some Kurust on order and have borrowed an angle grinder from my brother in law. Thank you for your knowledge and for the way you go into every little detail. Your videos are going to be invaluable to me. Thank you.

    Sometimes with seized fixings, it's worth a go to just cover the tip of the bit with a little coarse valve grinding paste. Gives a little extra purchase. No harm to try it before you have to get the disc grinder out, or the drill.
    Really enjoyable to see work that is done with such thoroughness.

    Well Greg, I watch this video about four times now I think it’s brilliant. What are you doing? I’m actually showing the wife as well now so so this little postage stamp that would actually working on which is a short wheelbase Vauxhall vivaro an old work van which I know the engine and the somebody is in pretty good condition. Still hopefully going to be covering the underneath with wax oil hopefully this weekend but it’s good watching a professional you are but actually finishing off your inside even some of that I would do myself wife has got other ideas, but I can honestly say I’ve more or less done the same thing as what you’ve done there.     Enjoying the series so far! Have you thought about commenting on how long it took to do the work in each video? It would be interesting to see how long it adds up to do the full build.

      That's a great idea! I’ll start to make a log of the time spent. It’s difficult to assess because most of our time is spent filming and setting up shots for the videos. So I would say only a 1/3 of our time is doing the actual work.

    When I’ve watched other people’s van conversions and where they seem to be having trouble (or doing something that looks a bit slapdash - like using a thin electrical cable for lots of amps and wondering why it keeps burning out 😮), I’ve dropped your name and recommended they watch your videos.

    I've been a painter n decorater for over 20 years, seeing good sanding work and the following coats never gets tiring, no matter the surface (exception being fire resistant paints, they suck lol).
    Good job, keep up the good work, looking forward to see in the rest of the build and how it differs from your own a few years back.

    I can't believe how clean that 16 year old van is. Amazingly, I have been toying with a basic conversion for some time, without plumbed in water etc, I would have been very interested in buying this van, but I need the H3 version!

    Hi Greg, Started re watching this budget build must be my 3 rd time watching ,so Informative...As for me still saving up for a van ,only got 2 k to date so a long long way for me to go ;hopefully within 2-3 yrs I’ll get a van I can afford ,sounds daunting 2-3 yrs .     Would love to see you do a VW Caddy or Opel Combo conversion too. You're definitely the do it yourself van conversion guru in my opinion.

    Good job Greg! Your Fiat is in good condition. Currently I'm repairing my '95 VW Transporter's floor and got some patches to do before I start painting.
    Please wear knee protection. My own knees hurt when I watch you kneel on that curbed metal floor :)

    Well, I can honestly say it’s absolutely spot-on what are you doing at the moment I’ve been in the process of trying to put a small postage stamp, meaning my Vauxhall Vivaro short wheelbase into her a weekender. The postage stamp basically comes from the wife. She’s a nurse stewardess and she said to me, what the hell are you trying to make a van this size into a campervan, but I’m going to do it and your inspiration in the respect of doing what you’ve done on your first one, as well as this second one is pushing me even more.     I was once again watching your videos from the start of your current build and spotted the Elveden War Memorial on the A11 which is a bout 30 minutes from where I have just moved to following my retirement.     Great videos Greg, I'm working on a 2015 transit custom at the moment, I like the idea of the Ducato build your doing as they hold off the rust better than most and are wider at the back, I'm looking out for one myself now at auctions to convert, thanks for your van electrical uploads they really helped me

    HI Greg, great to see you back. I finished my 1992 Renault Trafic Autosleeper restoration and its here in Brittany now. It cost a LOT of money and we are quickly outgrowing our little french girl. Probably going to go the Citroen Relay route. Looking for a good quality left hand drive version out here.     Interesting to see that you used Hammerite paint without any adverse reaction over the existing Fiat paint. My 2008 van is suffering from the dreaded peeling paint problem. When I tried using Halfords rattle cans to paint over the revealed undercoat the new topcoat bubbled up. Possibly a solvent reaction.

      There doesn’t appear to be any peeling paint. The van body has had a full respray which is why it looks so good for it’s age.

    🎉🎉 greetings sir. I love the way the Law of Attraction works and that if you follow your highest excitement the universe will lead you step-by-step to everything and everybody you need. Turns out one of the two victron dealers near me actually just started a van build company. Is wholesale prices for the victron stuff are cheap enough that when he sells them to me it's actually cheaper than what's available online🎉 also I wanted to mention somebody in another van build talked about the little plastic pegs that hold in those decorative siding panels on the Vans like my Sprinter people have difficulty with them leaking. I was shown during meditation last night to spray a little bit of Flex Seal on them before I close in the walls. That way they'll be waterproof but if the panel's ever need to be removed it will only take a little extra tug to pull the pegs out because of the flexibility. LOL🎉 I think I actually came up with a hack🎉 thank you and the missus I'm about ready to get caught up on the new build series. Oh and I did send one of your videos to the victron guy because he doesn't believe in reflectix and I about choked because the entire inside of my house is foil faced either insulation or paper and we did that back in the 90s😮 everything that isn't foil-faced is sheltered into the Earth and yes I have some concrete walls that have been lightly textured. Mother earth makes the best insulator

    I always love watching your videos, Greg but this one brought back memories of doing Viv-i-van's floor. Mine was much like yours and like you, I took the time to sort it out first. What I did though might seem overkill as I was paranoid about rust coming on the floor once the vivaro was converted-even though I knew it was galvanized, I literally red oxided the whole floor and then painted the whole floor silver . I have to say it was a lot of work but the floor looked damned good after I finished.....even though the irony of it not mattering cos you'd never see it was not lost on me. I guess it just made me feel good having a spotless van inside and out. Though..... I then went OTT and covered the whole floor in sound deadening panels though and made a mess of my hands with sharp edges that even cut through gloves. Great informative video.     Our Ducato had exactly the same floor and arch issues and I am sure most vans will be the same. Careful prep and time spent now is invaluable for peace of mind.
    Flap discs for grinders come in different grits, just like sand paper. Use a fine grit flap disc as this will remove the least amount of metal - coarse grit discs can remove metal very quickly. Wire brushes take longer and don't always get every trace of rust in one go. Start with wire brushes and then use flap discs carefully so as not to remove too much metal around pits. If pitting is bad you could end up with thin areas if you are too enthusiastic with the grinder.
    An alternative hard wearing paint is Boat paint. It has similar properties to Hammerite and comes in a range of colours.Some manufacturers even make concrete floor paint to a close spec to their Boat paint but be warned not all floor paints are any good - even on floors! Some so called Boat paints are equally poor. Stick to known manufacturers and follow their advice as to use and suitability.
    It is worth removing the plastic rear bumper cover, especially if a tow bar has been fitted. It is quite easy to remove and an amazing amount of mud and crud lives in there. The original steel bobbin of the rear bumper supports the plastic cover and allows it to be used as a firm step. This bobbin is removed to fit a tow bar and not all tow bars support the plastic step as well as the bobbin. If nothing else a good clean, prep and paint will prolong the rear panel's life and, if your tow bar doesn't support your plastic step cover well, you can do something to support it better.

    If a job is worth doing. so many people would take the shortcut and just paint over rust because the can said so. you have shown them the right way and they have the materials that they may need later on in the build.
