Kawasaki Mule No-Crank Fix

  • Here's a perfect fix (that makes no sense) for small engines with the solenoid on the starter that have a click-no-crank starting problem. My Kawasaki Mule had this issue even with a new solenoid, and this solved it! Who knows why it works, but it does.

    So your key switch wasn't sending enough current to the original trigger wire. So bad key switch, or bad wire from batt to switch or switch to solenoid. Now original solenoid gets full power to trigger and the new solenoid regulates it.

    Reminds me of the original beetle I had a long time ago. 6v so voltage drops are an issue, had to add extra relays to most things, including starter, headlights, even wipers and horn I think. No problem really, having extra relays to boost power. Thankfully haven't had this problem with our mules but have had to change the ignition switch and starter at different times on one. The starter I changed was the same as a Toyota corolla if I recall, it was cheap enough to be not worth the trouble of rebuilding the solenoid copper contacts. The ignition switch arcs (like the solenoid) in the start position which over time causes it to build up resistance and unable to carry the necessary current.

    It makes perfect sense, you're jumping the old solenoid with a new solenoid tht does work. Tht is why you connected the jumper wire from trigger post to hot post on the factory solenoid

    Ran into this issue with a 1999 mule 550 factory solenoid is getting power and trigger wire power but no crank nonstart. And can't pull the old one out, going to buy a second relay and try this out for sure after the parts store opens.

    you made it work by adding a layer secondary relay! mine doesn't even get a click as I turn on key. When I over ride the starter I tries to start at least. Ground, continuity all tested. Any recommendation?!

    it's hard to believe that Kawasaki would let these machines leave the factory with this kind of problem - they didn't. Something changed during its life. There's definitely a bad / corroded / loose connection that this secondary relay is bypassing. That happens because these machines are diven in the worst conditions possible (mud, dirt, dust, etc). Not enough voltage along with the current is getting to the starter motor terminal, but enough to the solenoid terminal to make it work. The solenoid needs a lot less current than the starter motor. Under normal starting conditions, the voltage at the starter motor will drop to about 9 volts. If it stays at 12v or drops significantly lower, there's a problem.

    So i have a question and thank u by the way we been dealing with this on our side by side for years and have replaced sooo many things. So is the relay intermittent or continuous and how many conections do i need on the solenoid

      Bypassing neutral switch? Does the Mule have to be started in Neutral?
