is it safe to re use clay that's been smoothed with naphtha? and how does it interact with silicone when making a mold? I'm working on a relatively small sculpt and it just cant hold form if I hit it with heat, so i'm hoping that the naphtha covered clay doesn't have any effects like making the clay unusable or reacting with silicone

Yep I use it a lot just give it time to evaporate away and it will be good to go for molding with silicone.
Another thing you can do before smoothing is put your sculpt in the fridge or freezer over night. That will help get the clay extra firm.

how thick do you make the clay on the head cast over a normal face (that may have other attributes elsewhere, like horns). I don't want the mask to be too thin, but also not too thick

It all depends on how you cast it. So your sculpt should be the max size you want something. For example when slush casting you can control the thickness pretty well. I usually do a one off casting to pull any junk left in the mold. That will be my trial thickness run to see where I need to give something more attention.

I've seen isopropyl alcohol used instead of naptha. is that okay to use?

Yep! Naphtha is just a little more intense.

Chemical agents irritate my respiratory system, I feel very bad afterwards and I feel the effects forever. Can they be completely avoided when working with such plasticine and achieve equally good results? I would have to make a cast only with plaster (negative and positive). The silicone will probably hurt me.

Are you wearing a respirator mask with the correct filters? The clay itself should be fine, you can make several passes with the metal kidney I used and smooth it out with heat after.
The chemical is just a different method. As for molding and casting you usually want to keep to opposites. Like using silicone to make a hard mask or using plaster to make a latex or silicone mask. if you are molding and casting in the same material like plaster you more than likely wont get it to separate.
Since you seem to have some health concerns I would talk to a doctor to see if silicone might be safe for you. there are a couple different versions of silicones and some Urethane rubbers.

You can also look into see latex or alginate might be a good medium to use.
Smooth on does offer an msds sheet with all there products and on the website, that might allow you to see if any of those may be an option.

@@Cullens_Workshop Thanks for the answer. Once upon a time, I used a mask with appropriate filters for spray painting. Unfortunately, it did not help much or nothing. Doctors have no idea what's wrong with me, so they won't tell you what chemical can harm me either. Most measures are harmful. Certainly those that are irritating. Others too, but less.
I think alginates shouldn't hurt me when it comes to making a negative for the mold. Then casting in plaster. I just have to be careful with dust, but this is less of a problem (the mask helps). Silicones that smell like vinegar, I know they hurt me. However, silicone processor paste does not. Can alginates be recovered after curing? Someone did so by heating the aliniate in the microwave. He became fluid again.

How do you get the clay out of the rag afterwards or do you just throw it away

Set it outside to dry if I used a chemical on it then just toss it into the wash.
