Great work, detailed and informative. I’d be nervous undertaking a repair of that magnitude, but you seemed to simplify it.

A mate of mine runs his spit on gas, and his used car gas tanks as the fuel tanks before and they last for ever. it actually is the same as your everyday bbq gas. so just get the connections you need and run your bbq on it.:)

Pete for the really akward places to get the drill for cleaning you can get a worm drive that goes in the drill chuck then your bit what ever you using goes in the end of the worm drove which can be fairly long

I was worried about the plenum on my Austin but fortunately it is as solid as the day it came out of the Rotodip. I hate the way so many manufacturers don't put some sort of mesh in the grille opening. Didn't the designers ever park their cars near a tree or shrub? I tend to agree about them being designed to rust. I think your patch plate is excellent and far simpler than the factory version and your rust proofing process will be far superior too. 😊

When I went to upgrade the Dome light in my ZJ I found that the beam that it bolts to was different for the high series. I found that odd, it may just be a ZJ thing. Mine was one of the very early ones. I just replaced it with the correct one for the lamp that I got from a ZL, couple of spot welds. Just something to look out for.....

You may be having trouble with the welding because off weight saving they went thinner steel in high tensile tends to fiz a bit, ea on is much worse as they went thinner again, and on xh ute I had wiper motor would burn out every frost, or snow if you forgot and turned on the wipers by mistake before clearing the screen, I have a large collection of wiper set ups with burnt out motors

Bloody good job, you are too hard on yourself with your welding Peter! Very difficult material to work with, once its welded and painted it will last forever. But I have a question..what rust preventative do you squirt everywhere, like in the roof to back window areas? I've always used Fishoilene and swear by it..stinks for a few weeks but then all good. And the steel under the plenum inside the car, how do you kill that rust? Great videos, thanks!

Phosphoric acid works well if you can wire brush the worst of the rust off first.

What a pissy design on that plenum. Was it designed by engineers or 4th graders ? Nice work on the repair though, it's not something you would have to do if it was engineered right in the first place. These days I'd be more worried about EV's spontaneously combusting. EV's have a poor track record for battery safety (and other issues) and yet there are so many people who think they're the best thing ever. We should fear the day when all our neighbors have EV's charging in their garages at night...
