MAGLITE: Switch Disassembly and Improvement

  • This is a video showing how to rebuild the Maglite 3-D cell flashlight. I bought this flashlight back in 1999 or so, they change the designs slightly every few years so if you have a Maglite it may look different inside. There are many little parts where metal-to-metal contact occurs.
    I put electrical switch lubricant (Lubriplate DS-ES, Electric Switch Contact Grease) on all the metal-to-metal contact points and around the switch contacts. This is so that the arcing of the switch turning on and off doesn't get 'dirty'.

    3 d battery Maglite wasn’t working after 20 years sitting in a drawer. Got the upgraded led bulb, no luck. So I took it apart like you showed, stretched the springs behind the switch assembly and inside the assembly and now it works! Thanks for the guidance to disassemble it

    Thank you very much. Great granddaughter dropped mine in a concrete floor. Came to me and said "Sorry I broke it" Took the batteries out and a whole bunch of parts fell out. Your video explained how to reassemble the switch. Super thanks!!

    Great details disassembly and reassembly of the switch. I took mine apart and wasn't sure how to put it back together. Not sure why it stopped working, but after cleaning with IPA and new batteries it works like a charm. Thank you for making the video

    Thank you. Totally helped me put it back together. I had three seriously frozen corroded batteries. It took over two hours after freezing for two days and then pouring boiling water screwing bolts into them and pulling, banging the hell out of it and finally pushing it through with a broomstick to get them out but I did. This video helped me put back the switch and bulb assembly back together. I don't know if I necessarily cleaned everything properly and I know I didn't use the electrical lubricant shown in the video. The light works with new batteries but I don't think it's at full power. May need to do some more research to determine how best to clean contacts but thank you for helping me put those loose pieces back together!

    Thank you so much for the tip on using di-electric grease. I ran through all of the steps to re-assemble the light and it did not work. I tore it apart and re-assembled it again with the grease and it worked!

    Thank you, I removed corroded batteries. Put the light back together and it didn't work. Pulled out switch and it fell apart. I had no way of knowing how to put it back together. Watching your video was quicker than locating parts diagrams. It's working now.

    Great tutorial on switch rebuild.
    I wish youhad put down the ES- DS with the label facing up ,so the viewer can see it. One easy tip, there is a snap ring the holds the switch from com8ng out the front. The snap ring is easily removed .

    And now my flashlight works again. Only corrosion was on inside of case and on the spring that contacts the battery. Cleaned those off with diluted vinegar and brass brush. Had dielectric grease so used that on the contact points, including the batteries, and presto change-o!

    You need to remove the gloves and set the parts down for people to see what the parts look like. And word to the wise. You were VERY lucky manhandling that thin metal strip, that the nut, which is welded or crimped to it, didn't break free. I applied only the slightest pressure to the assembly trying to get thing apart, and the nut separated from the strip. The current from the cathode of the last battery, through the housing, through the pointed set screw, through the nut, and through the metal strip to the outside contact of the bulb.

    This only work if the tube is in perfect condition inside. In mine the batteries leaked so the aluminium corroded si the switch can't slide. I had to remoove it from the other side, but there is a clip to remoove, it's very difficult. Finally i've hit the switch to hard and broke the plastic.

      the switch moves from left to right, but the assembly on which it is fixed remains stationary.

    Assume this is for an incandescent bulb (non LED) flashlight with all those parts for the switch.

      The guy is saying @ 2:20 that this is an LED light, and you can see at the same time the LED bulb.

    Bought mine in '92, the switch is all black, don't see a way to open/separate it the way the video shows @ 4:56, how is it done with the black switch body? regards

    Why do you lube the plastic parts in the switch, but not the contact points?

      I used a conductive contact paste on the metal parts where the touch other metal parts and a silicone grease for the plastic parts. I think that he is using an antioxidation paste which can be used on either. Not sure.

    You said turn Allen Wrench clock wise, but you turned it counter clock wise????? Does it actually fit into a allen bolt? I can't seem to get mine to go into any bolt, nothing is turning....

      LIghts made after 2011 or so have a torx T8 instead of 5/64 hex for set/ground screw. Hard to find T8 that fits through switch far enough. I have used 5/64 hex ground down to flat screwdriver tip.

    Hey Pete,
    I followed your great video and replaced the switch on my 4-cell Maglite, but now I seem to have a parasitic drain of the batteries. In about one month, one of the four (all originally good) will be dead. I’ve read that conductive grease can cause this. What’s your opinion?

    Is it also possible to push out the switch unit upwards? Because the battery closest to the switch is stuck in my maglite.

      there is an expansion C clip above the switch tower. You need to pop it out with a wide-blade screwdriver, then the switch may slide out the top.

    Hi, my torch when I face it downwards. It's switches of. But when pointed straight or up it works fine. Would this help it work
    The switch seems fine as this is the second one IV put in and it's doing same thing. Or you do think something up with batteries.

      Hello Sadie, the symptom you describes looks like grounding issue. Meaning the stainless steel Grub screw, may not be contacting the body of the torch. The above screw is located at the bottom of the switch assembly with a 2mm Allan head.
      You need to remove the silicone cap on the switch and insert the Allan key (2mm) through it, get proper insertion and tighten it.
      Not too tight, but tight enough to gain proper ground connection.
      The other thing that comes to my mind is the battery positive contact to the switch. There are two types of contacts that is seen in MAGLITE torches. One is a stainless steel small spring and the other a flat plate. When you said the Torch works while it’s facing downward, means, the battery is contacting the switch contact (either the SS spring or the plate )
      The only way to set this phenomena right, is to remove the switch and do the necessary. It’s a simple process, you can do it.
      Time and space forbid me to describe the procedure. Remember these TWO issues. Cheers, Sadiq.
