Sometimes this insulating foam has a plastic skin on the outside. Make sure that you peel this off before trying to sculpt with it, or your model will peel apart, and the glue won't dry up right.
Good idea. This particular stuff I bought did not have a skin.
I've never run into that with XPS. I have run into that with the white stuff that flakes off into little balls though.
That would likely be Expanded Polystyrene foam, and is not the greatest for any kind of crafting project where cutting is involved.

Reminds me of my blue foam model making days in college. We used to use Super 77 to glue paper templates down, and then a hot wire cutter to cut around them. The paper acted as a guide because the wire was only hot enough to melt the foam and not the paper.

You really should. It's SUPER easy to work with.
Quick tips for propmakers for XPS foam. It's usually sold in 4'x8' sheets in a variety of thicknesses, and that tends to get pricey - between 30-50 dollars here depending on the thickness (I'm in Canada). However since it's primarily used as insulation in the full sheet and it can be kinda fragile, sheets get dented and cracked all the time when moving large bundles, and then they become undesirable to use as insulation. However for us, we don't care if it's in peices, and the hardware stores are usually happy to offer them up at a deep discount to get rid of them. I picked up 2 broken sheets for $5 each a few days ago.
Also, while acetone in spray paint can eat the foam, you can use spray paint on it without issue if you lay down a layer of something else first. I typically use exterior house paint from the oops paint at the hardware store, since the props I make with it need to live outside.
And be careful - some CA glues will eat XPS. I usually use foamboard adhesive or no more nails. Hot glue can melt it too if you're not careful, but I have had some success using hot glue out of a gun with a high and low setting on that low setting.

Wow, I'm surprised it's so expensive in Canada. It's really cheap in the US, I got a big sheet for about $10
How does plastidip effect it? As a primer layer
THat stuff is pretty fragile but there are also some tricks you can do with it. We used to use 1/2" thick sheets to cover walls (on theatre sets) that needed to be "brick". You can literally pain in the grout lines with acetone, or Xylene and it instantly melts in the grout lines. Then splatter lightly from a distance to make some surface imperfections. Paint in a nice grout color and then roll on the brick color. You can change up the bricks a bit here and there but the big sell is tiy can wash it down with a pressure sprayer (the classic pump up insecticide sprayer) with really thin "dirty" washes and because it is a 3D surface it will catch in a really natural way.
you are probably not going to deal with big brick walls but I bet there is a prop at some point that could use some "erosion"...

Yep, I use this when I'm making tombstones - which I'm patterning 2 of right now. Yes I am aware that it's April. I weather the tombstones with acetone to make them really look old. Straight acetone is a little harsh, I usually use a cheap can of spraypaint - they use acetone as a propellant, but it's diluted so it's easier to control.
you could have used cocktail sticks to pin the styrofoam pieces together while waiting for the glue to dry. Looks great BTW.

That looks great! It's amazing to see what is possible with that sort of insulation foam. I am curious, and I'm not sure if you've ever shown it, but how messy is your floor after a build like this?
It's hard to tell since my floor it *always* messy. =)
Xps foam is the messiest of messy foams, that is for certain!
Cutting those 1/4" slabs and keeping the sides parallel! Most impressive!

3 layers on the surface. first is a friday night "heavy layer" darkest color you've got that fits. (example: I did a walnut and cherry over a formica desk) lay the dark paint on heavy and before it dries fully lay on the color. use a terry-cloth scrap to put the wood flourishes in it by dredging the grain into the dark color. (don't ball it up or clean off the dark color) Limp rag works best for swirls and flourishes. I'd show you my desk but i've used it for half dozen years now.. last layer is sealer, as a desk it takes several coats, don't expect to use the table for a week before it is done. Worth it. 1 part mostly dry, 2 parts fresh and 1 part creativity with one part fresh paint... and Monday's a cheap a$ tool.

I don't know if you have heard of a Rockler brush but I recently bought a couple and they are perfect for glue. Contact cement and wood glue will not bond to it so it dries and you just peel it off in one piece. Plus, they are made for getting in those little detailed areas. No more throw away brushes for me :)

i remember making a hot wire cutter with banjo string and a 24v doorbell transformer with a cheapo rotary dimmer switch years ago that cut the blue foam beautifully. you might not have room for that in your space tho.
I used gesso to seal my insulation foam for a reds sword from transistor. You can sand the geso between layers so that its smoother. Ended up very smooth and pretty durrable. Took the sword with me to a con and was dragging it around like ingame.

If you want a quick hold to keep it in place for the wood glue to dry, you can use a low temp heat gun and glue sticks. To protect the paint when done, you can also use Modge Podge to seal it.
I just finished a Tactical Shotgun build from fortnite using the same kind of foam. I love making things and this was the second gun I've made but this was the first time I ever used that stuff and found out the hard way that superglue melts the foam...so does air dry epoxy putty...and spray paint...BUT in the process, I discovered that BSI that makes Insta-Cure (which I discovered thanks to you) also makes Super-Gold+ which is oder free and safe with this kind of foam.

FYI - Festool makes a really nice foam cutting blade for a jigsaw. Very low foam dust & cuts are real nice. You can use a bit of bar soap to lubricate the blade if you are cutting full depth (blade gets HOT!)

i built a few foam model airplanes they sold a foam safe version of the CA worked fairly well.

For the larger parts I use toothpicks to pin the parts together. For the smaller ones you can use a simple steel wire. It holds it in place while the wood glue is drying and also prevents the glued parts from falling and braking off if, by any reason, you tut or drop the prop. :)

If the wood glue is water based, thin it down some to get the right viscosity & spray it on with hplv gun from harbor freight.

Here's my challenge: the snap blade gets dull *immediately,* and it tears the XPS foam instead of cutting through it--especially on finer/curved cuts. Even refreshing or replacing the blade doesn't help, it still tears after about one cut. Are there different densities of XPS foam, and I'm using the wrong one?
I know the density of foam depends on the brand, so maybe yours is really soft?

Thought about coating the foam in wood glue, before starting the glue-up, and possibly painting? It would give you an interface layer to use superglue on.

Thanks. Punished Props Academy forgot to add if you want to add strength, you can coat it in fiberglass. I used to do this for larger props, such as shields.
O yeah my kids love fortnie. We've actually done 4 designs from the video game so far this year. Several are up on thingiverse, myminifactory & cults3d if you're bored looking for something to print the hand Cannon, the scar and I think the M16 or all up there. Andrew DFT usually uses hot glue, was there a particular reason you chose wood glue (and sort of superglue at the end) or was it just what you had on hand?
Hot glue is really great, but I was worried it would add too much thickness. Maybe I'll give it a try the next time I do an XPS build.
I made a pinapple that was supposed to be chopped in half for a theater production, I used hot glue and the heat from the glue melted the foam .-. same with the spray adhesive. I had to use contact cement
Jack Kuehneman They have lower temp glue guns for applications like that. As for spray adhesive, I imagine it's the same reason you shouldn't spraypaint directly onto foam: aerosol loves to eat through it.

I have to start by saying the gun looks amazing, as always you made an awesome work and I always like your build. Yet this time it pop to my eye that you did not added a trigger to the gun. It's a great project and your last conclusion are very valuable, but the missing trigger got my attention.
I mentioned in the video that I was worried about a thin trigger made from insulation foam might end up breaking, so I omitted it.
why don't you use a hot wire to make the cuts in the larger foam? i get its not a tool everyone might have and could ruin the tutorial feel to the video but it would be so much faster right?
I don't own a hot wire cutter. In my opinion a bandsaw is much better and more useful for other materials.
tigoda85 I thought the same thing. I created department store displays and we use foam & hot wire all the time.
there are enough tutorials right here on youtube showing you how to build them rather cheaply, its basically nichrome wire, a power source and some way of keeping it taught, it might be a decent addition and the build of the tool its self would be good to watch

Could you actually cut the slice of foam with your laser cutter ?
And BTW, when you do the screwed, instead of cutting it, why not to use a large screwdriver, you warm the head and press it in the foam to melt it there ? Eventually with just the two vertical cuts so that side are nice and clean
The laser cutter can only cut as deep as 1/4".
Ah ok, thanks, good to know. But so it's not problematic with the material itself. And thus I guess it could be useful to get some nice lettering engraved in the surface :)

hey bill! how do you feel about using wood filler + gesso for priming/smoothing XPS? that's my primary method, and it seems to a) make the build very smooth and b) lend it some durability. i've walked around all day at cons with wood filled/gessod props, even smacked them on walls and floors some, and they hold up fine.
I've only tried using wood glue, so I haven't tried gesso or wood fillet yet. Thanks for the info!

Love the build, but I almost died at the end... the insulation foam kept squeaking horribly! :) Not you're fault at all, just a weird thing that hurts my ears. Awesome that you used a really cheap material though. Keep up the videos!
