I did this on my ‘55 F100, just measured the original one and found one with almost exactly the same dimensions. Used unions and soldered the original tubes on the new one. Easy Peasy

Outstanding job well done, Dave! When I was working as a Chrysler tech, I always looked outside the box when problems arose that didn't make sense, especially when EFI and emissions were just starting to get nasty.

Your channel has made me want a slick side: I’m a Chevy guy. Almost picked up a super clean 64 the other day on a trade deal. But the value just didn’t line up. Don’t regret not taking a very uneven deal. but man I want that truck.
I have used a brass heater core for a 65 ford mustang in the past for this type of work. You can cut off the beaded hose ends, solder on 1/2" fittings and tubing as needed and solder the hose ends back on. Brass is a little more expensive but still available. Napa stores had a heater core catalog that you could look at and find a close match. I did a similar thing on an 86 isuzu trooper,$35.00 vs $600 for oem heater core. That one was from some mopar if I remember correctly.

Too funny, I used that very heater core on my Studebaker. I had to redrill the holes for the hoses in the composite box cover they used and it lasted me about 5 years. Last Tuesday, pulling up to the gate at work she developed a strong leak (hindsight there were little tells it was on its way out). I consulted the University of RUclips and found another 'Baker guy who claimed perfect fitting core. Did same thing and found the part number and ordered. New one came in and the inlets lined up with the original holes in the cover. Long story short, they work great. The Studebaker replacements are $400 plus shipping and tax and you must supply a core to exchange. I got mine for $16 bucks on CarOne with $17 bucks for shipping and it's all back in business. No more super cold mornings in my daily!

Are you concerned at all about the brass copper and the aluminum heater being in contact in places? and the copper pipe if it touches the steel firewall? Could cause galvanic corrosion and leaks, in time. Just a suggestion to consider it. Another suggestion - you can get tight-bent silicone hoses for motorcycle cooling systems, you might be able to get some in suitable sizes and bend / cut the rubber to follow the copper pipe path. a few couplers and hose clamps are needed, but with rubber hose there is little or no corrosion risk. Cheers!
The original was copper, wouldn't be any different if it touched the firewall and the copper and aluminum is separated from the shark bike fitting. Highly doubt anything like that would ever be an issue.
You should tell us to use schedule L copper pipe. It has a thicker wall and will last longer.irs the same diameter.
