You have a different definition of light restoration! Seriously though nice work. Really like the fact you show the real challenges you have removing rusty bits rather than crafted and edited content that makes everything look far too easy. This is way more realistic at least for the UK! Keep up the good work.
1. Restore the diff. It's cast, very thick casing. The rust looks worse than it actually is. 2. Aftermarket tank. Worth the cost saving, try and buy from uk for easier returns incase of issue. 3. Wire in rear subframe, I suspect is a brake pad wear sensor Good episode. Nice to see you mixing it up a little by adding more of your own characteristic self into it. 😂

The wire in the rear axle is most likely a rear brake pad wear sensor as you thought , never seen one that would have been intact. Really enjoying the videos.
For the removing whats left of the rear subframe bushes/inserts, using a coarse threaded bolt, screw it into the ally thats left. Then take a long punch and from inside the car hit down through the main subframe bolt hole onto the bolt you screwed in. as you hit the bolt out it should pull the insert with it
For the undercoating, I'd suggest RaptorLiner. I believe they have tintable mixes or pre-mixed colors that should closely match the OEM undercoating. I used a standard satin-black finish coating under the entirety of my Saab 900 restoration, and it came out great! It can be painted on, or it can be shot on with a coating-gun they sell. I opted for shooting it on, and you can even add some thinner to it to make it more of a fine textured finish vs more of a course finish. Diff looks too far gone at this point in my opinion, but everything else looks restorable (minus the fuel tank obviously). I definitely destroyed an ABS sensor or two on mine as well, and luckily found replacements for all four corners. Saab even installed them with plastic bushings, but they seized themselves on over the last 32 years. Excited for the next episode!

One of those videos that makes me feel a bit better we don't have cars imported from UK over here. This is some real mechanic stuff here. Stuff rotten so hard it breaks just from looking at it. I'm kinda surprised you didn't soak, hell... drench it in penetrating fluid a night before the job. It probably would save two or three bolts so not much, but might have make it a bit easier.
Haha.. I bet! And the worrying thing is, Stratos... I soaked everything the night before... I even went to the trouble of mixing up the little ATF and acetone I had to make the ultimate penetrator, but everything was just too old to care.. haha. Cheers!
Regarding the rusty differential casing - unless you've got a way to measure how much thickness is left, I'd be wary of re-using it. That said, rust takes up a lot more space than steel, so the thickness of rust is misleading. Your commitment is admirable. I'm working on keeping a 20-year old vehicle going, and my brain hurts thinking of how bad the rust would have been if it had been left untended for another ten years - there'd be nothing left! I'm sure the pleasure of seeing this old BMW back on the street will make all the pain and effort (and broken tools) worth it!
Nice job, I've assembled the front and rear suspention yesterday, and also have removed the front bar because it has a lot of rust ))) I also have the same touring 325i, same color )))
I recently did that on my E24. It's a very similar assembly but luckily not as rusty as yours here. On my BMWs I always use thick black boat paint for everything underneath the car. The finish looks like the original black paint, but it is way harder and more water/rust resitent than any car paint. Even after 15 years the parts look like new. So yeah, I recommend using boat paint to everyone planing on restoring an axle or anything else underneath the car.
I would recommend dry ice cleaning for the underside. Leaves only the dirt and rust as the CO2 evaporates and it's high pressure blasted so it can knock some surface rust off the underside.
I was thinking this as well... But I do like the look of those already primered aftermarket ones... I would of course add epoxy primer and polycoat protect for good measure. Cheers!

Aftermarket tanks are fine. heir is guy on RUclips that did cut 2 of them new open and even from Inside they look pretty good. Of course, from outside the bends are not the nicest, but they do align up and bolt on great. I have installed 3 of them, and all seem to do their work fine.
I would talk to the guys at Redish Motorsports. They are based in Bristol and are specialised in BMW underside restorations. They know the exact colour combinations, materials and spray techniques. Their videos on RUclips are fantastic. Best of luck and keep up the good work!
I did the same to my E36 compact recently with no lift or pit :D Took like 12 hours and a lot of patience but managed to get it off without destroying-breaking anything. Now im repairing the rotted subframe and spring mounting points. The rust on everything else seems realtively easily managable.
You should look at autodoc for the fuel tank. I wouldn't have any worries buying an aftermarket one than bmw. It should be just fine. Remember to coat it before installing. The diff is gone, get another one. I have bought tickets and I am not able to sit still, that excited am I 😊
Good old autodoc... I'll check that out now actually... And oh yes, I'll be coating it very well before it goes in.. I think they come with primer already them as well, which is nice. brake pad sensors on e30 are: 1) in the front left wheel, 2) in the right rear wheel. So it could very well be that. Not many electrics going to the back of the car from the outside. Probably the other sensor is the speed sensor going to the differential.
For the underseal, contact reddish Motorsport in the UK. They have completely figured out the full process of restoring the underside of older BMWs, and definitely know the correct colour
They are probably worn out but it looks like at some point somebody installed some Bilstein shocks and struts and those springs that are painted red remind me of the ones that used to come from a company called Bavarian autosport

That unknown cable connects the brake franistan to the modulator, on the passenger side of the firewall, just next to the encabulator.

No choice. New rear end with a Diff, as there is no reason to take your time and attempt to restore with parts available in much better condition.
