I found HUGE Rust Holes on my Saab 9-5 Aero!

  • In this episode, I remove the side skirts and wheels to find all the rust that is hiding on my 2003 Saab 9-5 Aero! It is a little worse than what the eye can see from the outside.     Got to say I’d have welded that. Structural where arch joins a box section of the cill.

      Was thinking the same thing but still an alternative for those that can’t weld or dont have a proper tig welder to tackle the job.

      I work at a Saab specialty shop. They ALL rust there. We usually weld though I don't believe it is absolutely necessary to do so.

    U did so much good work on the car and now this? The Sill is so important and in case of a crash........ Weld it!

    Have to say.....I know that everyone dosnt have welder but that figerglass fix is just a deathsentence after some time. :(

    This is like putting a band-aid on a gun-wound. Cut all the rust out and weld it! Rust-eater/converter and fiberglass isn’t something worthy of being called a repair, in a structural area. And while I’m at the ranting, wear protective glasses or a protective screen while working with the angle grinder, especially while working on fiberglass. Some ear-protectors wouldn’t hurt either 😂 Good in you for wearing a mask while grinding the fiberglass

    Fiberglass… - And sparks from the anglegrinder directly on the doorcards?… Bodywork is not your forté. - However I like yourvideos.

    Just done my 2005 Saab Aero convertible - fortunately no rust ! Injected Bilt Hamber Dynax S50 cavity wax into side skirts to protect metal, base of doors and boot lid

    Dust mask my friend. Your lungs will be happier not coughing up the rust paste later tonight. Btw, love the saab related projects. Thinking about a 9-5, after owning several NG9-3's myself. Especially like the 09.

      i know its hard to keep up on lol. when your in the flow you sometimes forget. 9-5 is my favorite platform. Im eyeing a manual right now for tunning

    Yep my ‘04 95 needs this too. There’s no rust anywhere on mine except the doglegs

    Didn’t I tell ya? Still very restorable. I’d weld sheetmetal in there and rust proof inside.

    Needed welding will not fool a MOT tech and grinding without protecting the inside of the the car is madness ! SIR got the same problem on my 2002 Saab 9-5 Aero I'm paying £700 pounds to give me 5 more years had the car from new only 56k on clock if your going to save them do it right Please

    Is there something to do like drill a weep hole to prevent this area from rusting?

      Scott Cut it out, fill the sill with underbody-grease, and weld in fresh metal, seam-seal all welds and seams, prime it and lay underbody protectant over at last, e.g. Raptor 2K would be a strong protectant from the elements as a topcoat

    Great video! In my opinion the rust is caused by sand and water getting trapped under the wheel house liner in between the wheelhouse liner and the rocker molding. The thin wheel lip molding is not the main cause. If everyone had taken off their inner wheel House liners once a year and cleaned out all the sand these cars wouldn’t be resting the way they are. Of course no one knew in the beginning that this would need to be done. It is basically the only place that these cars rust but almost all of them do it even if they are not in the salt belt because sand and water get trapped behind that wheel house liner.

      Trust me, the cars running in salty conditions rust EVERYWHERE, although this is an especially bad spot. I’ve repaired a huge hole under the boot, on the rear of the wheel arches where it meets the fender, in this spot and it goes on

    Doing the same on my 9-5 aero :D Not anywhere as much rust though :O Do they salt alot where you live?

      @@KylePancis I was thinking of putting some sort of protection like a think tape strip between the skirt and the body to prevent the skirt from removing paint.

    This is scary…😢 I need to pluck up the courage to check mine. If it needs work I’ll cut out all the bad metal and weld it though. A job for next summer in my cousin’s shop…

    Hey kyle i have saab 9-5 1999 runs perfect no codes just sometimes when i put in park or let it idle when i put my foot on brake pedal is hard and shift nob doest wanna move in reverse until i press the transmission unlock button shiter still drives smooth just have problem sometimes any thoughts ?? 4 speed Automatic

    Thanks for making this video. I thought i had a perfect example of a 9-5 wagon/estate but upon closer inspection it does have some rust starting only in that same area. Will be my next project on the car after i replace the tires.
