Hey Spicy If you want to find all of the rust, you will have to remove absolutely everything from the frame. Rust will be hiding it those places you won't be able to check if you don't completely dismantle it. Good luck!
This is going to be a good series. I’m currently doing the same thing to my K6 GSX-R 600, it’s daunting at first but take it steady, organise the parts and fixings and it isn’t too bad. Definitely spray the frame yourself, I’m going to do mine. Love the work Spicy!
Tip for the front mudguard, 2000 grit wet sand, get the scratches smoothed out, then a decent plastic polish, and if possible, Pledge revive-it wood floor polish, although, a hard thing to find. Good luck!
I've literally just done the same to my DRZ, it rusted in the same places as yours. I cleaned it off and touched it up with matching colour - came up well! Looks like your a bit more thorough than me!
That is so true about riders looking for accessories for their bike, but only looking under "Honda" or "Suzuki" etc etc on websites. As there is sometimes a common assumption that for a Suzuki, Honda, Yamaha etc only their branded parts work or fit. Many many accessories are generic, and fit any bike. With 125's i think (might be wrong) that engine parts can even be interchanged. Not sure if the same for larger cc engines
I'm gonna keep watching but it's in the DR family mate, she will keep going. My DR has rust on where the boot scuffs and on the neck where the cables rub. Been that way for years, all I've done is rub some candle wax on it once in a while and hasn't gone any further than that.
You should have seen my Drz 2008, she had about 45000km on it and people asked me all the time if i just bought the bike brandnew. She was looking perfect!
Buy a stainless steel Allen bolt kit or a shit load of standard size ones and replace each one as you go along. Then gradually maintenance will become easier to remove them without any worry of breaking.
Hahaha when you started it up.... I utterly freaked myself out when I managed to start my Ducati Sport Classic 1000 with 2 spark plugs removed.... didn't realise it had 4! :D
As you were pulling panels off and discovering fortunately only surface rust on steel parts, I was idly wondering whether MOT inspectors might similarly discover some safety related horrors if curiosity got the better of them. Can they remove a panel or two if so concerned?

don't know what your financial situation is at the moment spicy but getting a frame powder coated is that expensive £80-£100 is what it cost me in the past if you go with standard-ish Colour
Last time I replaced my fuel lines one flicked up and a single drop of petrol came flying out and hit me straight in the eye and let me tell you.. that shit fucking hurts!

I did exactly the same with my vfr as soon as lockdown started. Well worth doing and certainly shows a few hidden gremlins under the plastics.

Worth stripping like this once a year to acf all the frame joints, its kept the worst off my divvy for the last 20 years.

There is something I like about cleaning up the original fasteners and refitting.

When you say you baby your bikes, you really do pamper them. Other than the rusting frame, everything is gold to me and I wouldn't even touch. aha

Fine sand the plastic and heat hung to shine, or gust heat gun be carefully with the gun. Or try a hairdryer. Old school style.

The powder coat route would give you the longevity you're after, but that is a full strip down jobby..
Two part paint would work too without the full strip tease. Although it would be very hard to find a color match, two part paint is very very strong.
