Replacing the Thermostat Housing on a 2004 Ford Explorer

  • I had a coolant leak on my 2004 Ford Explorer 4 Liter V6, and ended up having to replace the thermostat housing; thermostat; gaskets. While I'm at it I will replace the gaskets on the Intake Manifold as well.

    I KNEW there was another bolt back there. Spent 45 minutes hunting for it! >:(

      Welcome to the club! It boggles the mind, doesn't it? Once you found the bolt - how long did it take to get that bolt out??

      @@ToddMcMahon Admittedly, I gave up and went off to a family event for which we are vacationing. I slapped the essentials back together this morning and went over to the dealership. I warned them about The Impossible Torx Bolt. I pointed out the 10 hoses to disconnect and the vacuum system. I even said I'm pretty sure it's leaking out the bottom and likely the enclosure gasket. "Aw, no problem. We'll have it done in 2 hours, tops." That was 7 hours and 51 minutes ago. I feel less bad about throwing in the towel using whatever loaner tools O'Reilly's has to offer.

      @@kainpwnsu - Well, I hope the dealer didn't rake you over the coals to get it done. Those 2 hours are probably the labor charge (excluding parts of course) - and if you are lucky they will not try to charge you for 7 hours of labor - if they do, I would complain, as you shouldn't have to pay for their ineptitude. I expect they will have replaced both the upper and the lower housing as a unit, rather than just the gaskets - but since the housing is PLASTIC instead of metal, new components should last longer. Best of luck!

    If you replace the lower housing, make sure you replace ALL gaskets = temp sensor, lower housing (RG614), thermostat (RG637)...they will leak! Temp sensor gasket can use a Harbor Freight Metric 9.8x2.4mm O-ring (use dielectric grease or SIL-Glyde) to reseal the sensor. I have a 2004 K-Flex 4.0L

      Yep. As I mentioned on an earlier comment, I learned a long time ago that anytime you take something apart that has gaskets, it is in your own best interest to replace those gaskets while you have access to them. 🙂

      @@ToddMcMahon I also meant to say, great video! You can get these upper and lower units complete but I prefer OEM (Motorcraft) over those auto store house brands - more expensive but I say do the job once, not every year...

    Where you replacing the intake manifold gaskets for completely different reasons? It wasn’t part of this actual repair but just while you were at it? Or was it necessary for this? Trying to get clear.

      Yeah, I learned a long time ago that anytime you take something apart that has gaskets, it is in your own best interest to replace those gaskets while you have access to them. 🙂

    I just replaced my water pump, fan clutch and popped a new thermostat in. Once I put everything back together I noticed the main (lower) thermo housing assembly is leaking. Should I look for specific torque specs for those 3 long bolts? Or do you think I should just replace the whole housing assembly?
    Also, did you put any adhesive on that plastic housing? I just ran the bolts snug plus 1/2 turn. Any insight would be appreciated

      Hi Tony, I replaced both the upper and lower housing, and only used the gaskets provided. I also tightened as you did and did not torque these bolts.
