Design Your Own Pelican Case Insert System: Tips and How To

  • As a professional photographer I am constantly re-configuring my inserts based on the scope of work. I love the Trekpak system I have in the Pelican 1510 and wanted to create my own with the Pelican 1560 case I use for lighting equipment. I opted to buy new foam for the bottom of the case but there is a big cost savings if you reuse the foam from the original case.
    I have also source colored foam and gaffers tape so you can really make an original and unique insert for your bag.
    Use these steps for any size bag project you have. Adjust the amount of materials based on the size of the bag. My bag in this video is large.
    Here is my cost break down:
    Bottom Foam: $16.99
    Divider Foam : $16.95 each roll
    2 rolls (almost covers 100% of dividers) 3 rolls (full coverage)
    Corrugated plastic sheets (1 needed) $8.09
    Pins: $9.99
    Total:
    2 Roll set-up $68.97
    3 Roll set-up $85.92
    (could have reused the overall price if I used the original foam bottom and saved $16.99)
    Steps:
    1: Remove the original insert and measure the bag.
    2: Once you decide on your bottom foam replacement Re-Measure the height of the bag
    Make a paper template of the bottom of the bag and dry fit to make sure it fits well. Then tape the template to the purchased foam and cut around the template. If you have wheel wells on your bag you will just cut a slit on the inside portion of the well to have the foam fit around it. If you don't like having the wheel well exposed on top simply cut a small piece of foam roll a piece of gaffers tape and attach to the top of the wheel well.
    Cost saving option 1: Reuse the bottom foam of the original insert
    Cost saving option 2: Standard upholstery foam comes in white, green
    or blue pricing might be better with standard colors.
    3: Cut the corrugated plastic sheets for the exterior ring with the holes facing up. Notch out the plastic for any wheel wells (I also cut a small piece of foam and placed on top of the wells once the insert was complete)
    NOTE: I cut the outer ring first and did not cut the interior dividers until I covered the outer ring with foam. Once that was where I wanted it, I tackled the interior portion.
    When cutting the divider sections, I created two long dividers. For one of the dividers I used gaffers tape to attache two small pieces together. Once foam was applied it was not noticeable and had solid construction.
    4: Apply the self adhesive foam to both sides of the corrugated sheets. I used 1/8” thick neoprene foam. (If you are making an insert for the 1560 I would be at least 2 rolls, I bought 2 rolls and didn’t fully cover some small portions of the divider bottoms) You can also find 2mm EVA sheet from the list below. I covered the exterior ring first before I measured, cut and foamed the interior dividers. To determine what sizes I needed I added the gear I must commonly used the bag for. So my flashpoint light is typically in this 1560 bag, so I wanted to make sure I had a large and small divider for this piece of equipment.
    5. Pins. The items listed has 30 pins and I reused gaffers tape to make the tabs onto of the pins. I can trim the tape after but used 1/8” wide, 2” long pieces.

    Thanks. Some great tips, One thing Ijust thought about was application of thin heat shrink tubing to thin bobby pins for a better fit into the Corex holes. Also available in different colours too, if wanted.😊

    Enjoyed this and you have a lot of good ideas for materials. I gave up on refitting a case because I could only think of buying Pelican-like padding, and figuring out Velcro connectors, and then the total cost of the materials overwhelmed me. I ended up buying several 3-compartment camera insert bags at Amazon and sticking them in my empty case. Degree of customization: 2⭐. Savings: 4⭐. Sanity: 5⭐ 😁 Had I seen this video at that time, I would have gone your route.

    I made the same 4 years ago just used "split cotter pin" they are better for the pins.
