- Problem with a slipping transfer case on a Ford Territory 2015 SZ AWD diesel.
Removal and bench rebuild of the transfer case covered in this video.
Tips on parts and tools, including clutch pack.
The transfer case fitted to AWD diesel models is the BorgWarner BW4461 single speed torque on demand.
Also replacing the output seal on the 6R80 transmission (while you're in there).

Every time that my 2016 Ford Territory (105,000 km) changes up a gear it is very thumpy, as if I am driving a manual and drop the clutch. Fault has developed during last 1000 km and is getting worse. Local Ford agent “swapped leader frame and reinstalled, cleaned pan and reinstalled with new gasket, filled with fluid”.
No improvement !! I am unsure that the agent got to the real cause of the problem. Do you have view as to what is the real cause of the problem ??
@DavidJohns-n8m tyres. I did another video that explains how tyre size can cause harsh shifting. I don't know if that's your problem, but a good place to start. See "why tyre size matters..."
Hi Thomas, is the problem you had feel like the clutch disengaging and reengaging like feeling with a massive thud, no matter what speed you are travelling. I have put in to Ford dealership $6,500 later still not fixed. They don’t seem to know what the problem is because it doesn’t show up on the computer.
@calvinjames419 I only felt it at lower speeds- about 30-50 km/h. If you disconnect the brown wire going to the transfer case and yhd problem goes away, then you'll know the problem is not your engine or transmission.
Disconnecting that wire will also trigger an error on the dash and beeping. Tranction control may disable itself. For testing purposes only.

Did the car throw any codes? I have a DSC fault U0102 ABS module lost communication with the transfer case control module.
Ive replaced the battery and checked continuity of the loom and plugs to the TCCM/AWD module and the transfer case.
It seems to happen when I go over speed humps and the rear wheels touch the speed hump.
Not aure what a slipping transer case would present in the way of symptoms.
I did drive it for a few months with new tyres on the front and had the surging issue in cruise control.
It sounded like a wheel bearing was on the way out. I had my mechanic drive it around for a few days and took it to a rolling road simulation machine at a suspension shop and couldn't fault the bearings.
I later found out the worn rear tyres throw out the front/rear wheel speed.
It does feel like it binds a little in the rear when turning full lock.
No, did not set any fault codes. Did you see my other video on diagnosing a dsc fault? Might be something useful there.

Hey mate, I have the exact same car, mine is doing the slip thing on occasion and and the binding of the drive train when turning. Is it possible to just remove the front drive shaft and have it as a rwd?
Some people just disconnect brown wire. Would make a rear drive because then no duty cycle on clutch pack. I think they put a resistor in line so no engine light. Don't know what that would do for traction control.

I know one guy also added penrite limslip additive and that fixed harshness in the drive train - sought of the opposite of my problem.

This one is binding on a tight turn. Changed fluid still doing it. Disconnected the transfer case wire and all gone. Funny you say the lim slip additive. I discussed that additive with a fellow mechanic today.
