I have to give you full credit. I do metal finish for restorations BUT on a cheap car, what I learned in 40 years of work was that you need to match the repair to the car. I do a '3 year repair' for cars that I am certain will not make it beyond that time (usually because the owner will kill the car). I got over all snobbishness of a quality repair when a guy brought me an old Volvo 122 that had crappy body work from a PO. I asked him what was the longest he had ever owned a vehicle (in perspective, I have a 1970 Land Rover I bought in 1989 - and own to this day). He said he sells them in 2 years or less. He wanted it looking nice, painted inside and out (to 'look' like a full restoration he said). Well, 2K later and it left with the cheapest smoothed over rust repairs (but great paint) I ever did. He called me three months later and said he crashed the car. He got full insurance payment for it. Sometimes cheap is okay. Sometimes "good enough" is okay. Knowing when those times are takes experience. Not everyone has a shop and metal working tools - and not every car is a restoration project requiring metal finish. So - full points and credit for what you did here. You matched your skills to the car to reality; and made the car look better.

Wow....great job for never having done that before. Had that paint matched that would've turned out really well. I think that given the times we live in, and the fact that when it comes to auto work, it seems like EVERYONE is getting screwed (and the job STILL isn't getting done properly).....that we're all learning that if we take the time to learn and invest in some tools, we can do this on our own. Even if we screw it up a few times while we're learning. I just learned how to replace a clutch, and that's nowhere NEARLY as complicated as I thought. DIY is the way to go. Buy a cheap project car like what you have, and that way if you mess it up while you're learning, you don't feel bad. Anyway, great video, and thanks for posting.

In the UK we have a fine tradition of filling the holes with cheap filler and newspaper, a rub down, then spraying it. Second hand dealers were experts at it, they'd get the car looking pristine, then shift it. As an added bonus they would even top up the gearbox with sawdust, to stop that annoying grinding noise. All part of the service Sir!

Bravo for diving into it! I’ve done a few similar fiberglass repairs on cars that weren’t worth welding in new steel. A few tips, I learned are:
    1. Pre-cut the fiberglass mat into the shape you want.
    2. Mix the resin in a tray and then soak the fiberglass mat into it. Once the mat changes color, you know it’s fully soaked and ready to set in place.
    3. Use wax paper as a backing for any surface that you want smooth. The resin doesn’t stick to wax paper.
    4. Use 3 layers of fiberglass to get the ultimate strength. I’ve patched rusty floors with three layers of fiberglass, and they felt as strong as steel.

Depending on the age of the vehicle & how much it had been exposed to the sun, the new paint may not have matched the old due to paint fade, even if the color code for the new paint was correct. I had the same color issue with a touch-up pen that I used on my old car (at 8yrs), even after I washed the whole vehicle. I wonder if applying a new clear coat to the repair area & waxing the surrounding existing finish would have helped(?). That aside, great video, & I appreciated the tip about the fiberglass mat. I went with metal mesh & the fg cloth instead; just had to clean up cloth strands, but def not so frustrating. 👍

I have been doing my own body work for over 30 years. This is how I would do the repair. I would remove the rust with a grinder. Then I would treat it with acid to remove the remaining rust. Then I would spray it with Rust Reformer. Then I would cover the damaged areas with masking tape and then fill the void with great stuff foam in a can. Then remove the tape. Then I would sand it down to the right shape. Then I would cover it with layers of Bondo and keep sanding it with a 4 inch palm sander until I got the right shape. Then I would coat it again with rust reformer primer. Then lightly sand it to get a smooth surface. As for the paint, you can go to a automotive paint store and either give them the paint code or use paint patches to match the color of your vehicle. Once you have the paint code, they can make that color and put it in spray cans. Once you have the paint, follow the directions. Some cans have a button on the bottom of the can that you have to press to add the hardener. Then put light coats every 10 to 15 minutes until you cover the primer. Be sure not to put too much on at a time to prevent the paint from running.

Asking because i have a big ole hole in my $1200 used car rocker panel (nothing structural and all the external body panel, currently), and welding seems like itll be more than what I got the car for:
Since you did this work, how has it held up? Did this help prevent rust spreading/getting deeper? The hole is pretty wide, but I plan on making some "bridging supports" (not foam) internally to help with application and from bowing/sagging. I dont need the car to last forever, but I dont want my next (hopefully actually nice) car purchase to be determined by when this car rusts apart.
I may also modify your painting advice here to freshen up the sun baked paint job the last owner left me with, it seems easier to do for "good enough" than what ive picked up from other videos. How has your paint job also held up, and if you ever got the paint corrected/polished? I'm ok with doing the painting piece meal, like one body panel/area at a time, to make it managable.
Thanks for your video and updates! This seems like it'd be fun knowing going in.

What could you use instead of the fiberglass to hold the can beer can to the wheel well? Would double side tape work as well ?

Wax can take the clear coat off. Then just get the right color. Spray it again. Clear again. Good job. I think it will always rust again. Cut the cost down just use regular Bondo. Don't cut away as much as you did. Just take the bubbles off leave the rust behind.. spray rust restore and leave it two days. Then apply mesh with jbweld behind to bring closer to outer surface. Then just apply regular Bondo. Prime leave for two weeks to harden of course do this in above 70° weather. After two weeks sand put on finishing putty sand with 1000 grit then paint. Leave first coat for four hours. Then second coat. Then clear. Wallah it will last for two years. Rust will come bay. Because there is just around the outside. Light sanding. Reapply paint

The colour matches it will change the same as the rest when you clear coat and polish the fibreglass needs to be applied to a surface usually you build the form and shape you want from rapid filler expanding foam then fibreglass that.

I live in Florida and it rains a lot here. I wonder if the bondo holds up in a wheel well with heavy rain?

If you’re going to put aluminium against steel make sure there is a barrier between them. If you don’t you’ll get Galvanic corrosion. But hey, do whatever you want.

On my Chevy van big rust on lower under doors rocker panels. I got some ABS black plastic 6 in and ran it through a table saw cut it in half. Two pieces the length from tire to tire. Drilled out resessed holes in top and Screwed in self tappers.. Black Caulk the top. Underneath I bent 5 bolts connected to anything. It's ugly Rusty mess but it worked and it will never rust there again.
Oh I forgot I used old engine oil in a spray bottle mixed with some paint thinner and sprayed all the underneath before I started.
For other projects, If you want free metal just find a commercial metal shop dumpster. If you get lucky you'll find the primed and painted with the plastic film overlay.
