Great video. Little talk and a lot of action. Seems pretty simple. We do maintenance for a fleet of these vehicles and have usually just sent them to the dealership for this repair since we don't specialize in "body work". I think we can handle this job thanks to your video. Good job!
Trick is, safety wire around the hinge. Mine tried to remove itself on existing the vehicle. Broke the top hinge. Safety wire around the hinge pin and no problems in the next couple years.

Typically what happens is someone forgets to close the fuel door before the close the main driver's door and it destroys the fuel door as the main door crushes the fuel door. If the emt really forgot to re-holster the gas hose, that would be a first time I've heard of someone breaking the fuel door with that method.
That's one of the causes. Another cause is when you are parked too close to the gas pump or any other structure and you try to squeeze yourself out of the van there is the chance your body part would open the gas door and may cause the damage. That was what happened in my case.

Ya I lost the black/grey plastic piece below the gas door. It just flew off while I was driving down the highway. Yes I know cause I saw it in my side view mirror as it came out from under my rear tire. In pieces. So when you said loose I pissed myself laughing.
Anyone have the issue where the sliding door hits the fuel cover and pushes it off? Not the full hinge part, just the cover/flap. Every time I close the side sliding door it hits this flap/cover and knocks it off. I've taken it off fully for now, but this means anyone could open the fuel refill and put anything in my van. No idea how to solve this issue
SOLUTION... Reinforce the plastic with metal before putting on the new Ford hinge assembly, Of course this will also repair the existing assembly but you will have to remove it first. Get some plastic repair Epoxy and a 1/2" x .032" x12" wide K&S Brass strip. Brass or copper is desirable because it will not rust. Aluminum is too soft and will not bond well. Cut the Brass Strip into two 1.0" lengths and bend into a U Shape around a 3/16" drill bit. Place these clips where the hinges like to break as reinforcement and bend to match contours of the plastic t the upper and at the lower hinge pins. Then rough up the plastic with sandpaper. Then epoxy the reinforcement strips in place using C clamps. Wait 24 hours, paint if desired and install. They will never break again. Also cut that tab off the outer door white cover and use 3/4" x 2" Velcro or two small magnets to hold the door shut. Problem solved. NOTE: If you do not want to cut the fuel door tab then install a strip 1.5 x the height of the door, using Gorilla tape in the door jam. Allow the tape to overhang outside the jam by about 1/2" -3/4" and hang outside. Apply another piece of tape to any exposed adhesive of the tape. Cut to width. Adhesive to adhesive. Do not tape fuel door shut. The tape will prevent the driver from catching the fuel door as they exit the vehicle. Just make sure you place the tape from the bottom of the door height up. This will prevent the driver from rubbing the top edge of the tape off.
