I used the 2.75" letters on this shirt which is an adult small. The size letters used are going to depend on several factors to include how big the item you are stitching on, how many letters are in the word, and how big your biggest hoop is.
It's going to depend on the total width of the hoop plus the metal bars on the hoop. You will need to use a smaller hoop for sure. Give it a try and let us know how it goes!

You might be able to! If you can, you will need to map it yourself though. It is not an installable font for that software and therefore not a "plug-n-play" font if that makes sense. You will need to consult your manual as I am not familiar with that software.
With it being under the shirt, it does not need to match. If you are only using stitching and thread on top of the foam, it is best to match the thread as close as possible.

You do not need to rotate the design or flip it upside down on your single needle machine. You will stitch the design and then place the shirt onto the stabilizer in the correct orientation.

Yes. The process will be the same. You would make sure the shirt is not on the back of the hoop between the stabilizer and the machine bed. Same process.
It depends on the type of design you are using. There are fonts that you use to put the foam on top of the shirt. But you need a satin stitch to hold the foam down and tear away. The satin stitch holds the foam to the shirt. This font is different. And no, the dollar store foam is not the same as foam made specifically for embroidery. It will not hold up to washing and drying.
I’m not grasping the concept of hooping it backward? Why not hoop and float it as you normally would on a free arm machine? Why does the garment have to go around the arms of the machine?
I'm not sure I understand what you mean by hooping it backwards. The foam needs to be stitched first so it can be cut away. Then the shirt needs to be put on top of the trimmed foam. Then stitch down the shirt to the stabilizer and foam. You don't need to wrap the shirt all the way around the arms. But you do need to have it lay flat on the stabilizer.
