Will it feel stressed at 90 kmph. With pilion?

Along with Pillion doing 90 KMPH might not be a challenge (depending on the payload). However, Acceleration would be an effort and overtaking at 90 kmph will need some planning. Since you would be raving the motor a bit much, the fuel economy will drop (below 30KMPL) but as they say, any bike can adventure and any bike can tour.
For reference, d400 would do 110 at 5K RPM whereas d250 would do the same above 7K RPM with pillion. Refinement wise D250 is better than D400.

@@ridewitharko thanks for the answer, so if I choose d400 is it smooth in city bumper to bumper traffic, i meat really at slow speed with pilion Or engine will jerk or laggy? i don't know what is the right word to ask for engine jerk at really slow speed. Bcoz I know the milaga will be less compared to d250 but main concern is will engine work smooth in Stop and go traffic, and will engine heating will feel on legs. If that is not an problem then d400 is good choice by increasing budget .

@@ytthings2359 400 CC High compression engine would definitely have heat in Stop and go traffic. Engine will not feel jerky but D400 is not smooth at city speeds it is smoother in higher speed range. Also D400 is not a City Machine so you will feel tried muscling the bike around in the city traffic, D400 is a strickly highway beast. If you really want a 400 and have city manners then pick the new pulsar 400 (if budget is concern) or any of the triumph 400s (if budget is not concern). Also as a side note check out the Suzuki vstrom 250, it is the most underrated bike of all time but it fits all the bill perfectly.

Which one has more vibration?? 400 or 250? Which one feels more refined and smooth

250 is smoother overall. However, at cruising speed 400 feels effortless. 400 has vibes below 80 KmPH. However at 110 120 400 feels smooth and rock steady even if you have pillion and language.
250 is very good for a solo ride .

I can buy d400 but my 80% is in city and i can't afford 2 bikes 1 for city and 1 for weekend riding. So i am going to buy d250
