thats because the art, look and *style* of 40k are hard to capture in just text unless you wright a thesis describing the gothic majesty of the command bridge on a luna class battleship juxtaposed by the hellish conditions of the "reactor cleaners" and "ammo loaders"

In one of McNeil's Ultramarines book, a far-flung Ultima Segmentum world that only had 6 major hives and produced a lot of crops and grox had 11 BILLION citizens. I've always been mind blown to imagine how many people must live on a forge world, especially considering how much deeper they dig than the hive world's do
That's less than twice as much as Earth's current population... It's really not that much, I don't know why you're making it out to be. Earth isn't that large and consider how much of the world is still empty. I'm talking about how many empty spaces there are on land, not to mention the fact that 75% of the world is covered in a completely uninhabited ocean...

Hmm, radiation has been known to change a 0 to a 1 and a 1 to a 0 in computer code. That's why any spacecraft has 4 different computers running separately from each other.
High energy photons do be like that sometimes.
Yes and no, (very) strong radiation yes, like gamma rays, but if we take for example beta radiation we see where it deviates. Because beta radiation has a very hard time flipping a bit and can be stopped by very few centimetres of metal. But its still strong enough to penetrate human skin, cause skinburns and increase cancer chances. WAY more dangerous that if beta particles get inhaled or otherwise get into the bloodstream, then they can do real damage to a human.
So yeah radiation = / radiation and as another example. Tons of cosmic events creating gamma radiation which hits earth "from time to time", technically its a ton all the time, but its very spread out etc. This gamma radiation has the chance, has been recorded to and has been tested to show it can flip bits on a normal computer like yours even after going trough all that atmosphere etc. But despite technically there being a good bit of that, its all still a game of chance, where it comes from, how strong it is exactly, what it goes trough, what it hits etc.pp. all lead to the pure fact that your computer probably never flipped a bit trough gamma radiation OR if it happened it was nothing important with consequences.
On the other hand I could blast you yourself with endless amounts of alpha radiation and nothing would happen since its too weak to penetrate your skin (dont inhale it tho).
All jsut again to illuminate radiation is a lot about strength of individual particles/waves, total quantity and sheer luck/numerical statistics.

Actually only SpaceX do that right now to reduced the cost for Germanium electric component. NASA tended to use computer made from Germanium to counter radiation problem.

Hundreds of thousands of guns per day per continent? Decades to complete a single ship? How unproductive are these worlds.
40k writers are often hilariously bad at properly managing the scope and scale involved in the setting, so you often get wildly inappropriate numbers.
My favorite is one of the books gives the dimensions and statistics of an imperial battleship. And factoring its size and volume, it apparently had an overall density similar to cigar smoke.
Yeah, the writers are not proper science fiction authors, but rather geeky edge-lords.

Seriously though, the lore mentions Leman Russ tanks as having suspension but the tanks themselves are obviously based on WW1 tank designs which didn't have any. Like most things in 40k you have to ignore the impracticality and embrace the 'rule of cool'.

I know from this that Forge Worlds produce war materiel for the Imperium, but what about more mundane items for the civilian population? What percentage of materials might possibly be used to produce items such as office and classroom equipment, kitchen and living room appliances, farm implements and similarly related servitors? All those things that support a civilian infrastructure -- what Forge Worlds dedicate a portion of their industrial capacity to producing those items?

Regular civilian stuff is produced on other Imperial worlds, eg hive worlds. Forge worlds produce mostly armaments and the high end tech stuff like Baneblades and Titans. Their production standards are higher and the finished products are much better quality than a regular Imperial worlds output, so Forge worlds make the important stuff - i.e weapons, munitions and Imperial Navy space craft.
Adding onto this: forge worlds also build many of the more sophisticated machines which the hive worlds use to produce all their regular goods and equipment. So while you wont find the mechanicus running a factory building staplers, they probably built the key equipment and might send a low level tech-priest around every century or so to make sure you didn't turn the machinery into stills or something.
Seems like a tactical blunder to have one planet per class of weaponry. You are one death star strike away from opening a hole in your defenses. Better to have each planet capable of producing the entire range of weaponry.
I think you may be mistaking a feature as a flaw.
Yes, having individual worlds dedicated to one specific role might seem foolish but it actually serves the purposes of Terra. Basically the goal is to cripple the self-sufficiency of individual planets, star systems, sub-sectors and even entire sectors and to keep them reliant on each-other (and by extension the imperium) to function. The key reason for this is so that if there is a large scale rebellion, the rebels will not have access to the complete means of waging interstellar war.
When you look at it this way the makeup of the Imperium starts to make more sense. Everything is set up to keep each group functional but constrained so that they can't easily consolidate power. Obviously the Imprium's fighting forces would be more effective if the Imperial Guard and the Imperial Navy were not two completely separate millitaries, but separating them makes it much harder for some random high admiral to declare himself godking and start rolling over sectors. Likewise specializing forge worlds to one task or a few tasks means that if the world is taken by Chaos, they cant just dump demon magic into the machines and start printing enough war materials for an entire black crusade.
You have to remember that the biggest threat to the Imperium comes from within. In 10000 years of war the only enemy which came close to defeating the Empire was Horus, and he was greatly aided by the fact that he could seize control of entire sectors via force or subterfuge which were already able to fully support a crusade with few logistical weaknesses.
if an entire world was terraformed into a forge world then where do they get the oxygen needed for breathing and combustion?

This does not sound so bad really. The harshness of the environments are no different then if we were to make something on Venus or Mars.
In terms of the people, it just seems like it would act like a normal 9-5 with a bit worse air pollution. Even still, there are jobs on Earth today that have equal or worse air and safety qualities.
