I went through the same thing with my 56 chevy truck doors. I used the 12" tall outer patch panel on the drivers side. Even though I tried to carefully weld and not get it too hot, it still bowed in like yours did. I cut a small access hole out of the inside of the door ( I like your method of unfolding the skin edges better) to reach the welded seam to work it with a hammer and dolly. It took me forever to get it where i could just put a thin layer of filler on it. I broke down and bought a whole new door for the passenger side lol. I got it from Brothers truck parts which is owned by Holley. Price was slightly cheaper with freight than most places. I didn't have high hopes for the fitment. I was pleasantly surprised that I only had to fix the gap in a couple of places but these old trucks vary greatly with their tolerances. I just found your channel and i enjoy watching it.

Good effort Wally 🤠👍, my doors are all jacked up and rusted in the same areas with the same shoddy previous farm hack metal patches. I can tell you that even if you did fix them doors right as soon as you install the new hinges, nothing is going to fit right anyway. The new hinges are going to present another set of issues because they are built with thicker metal. At a local swap meet, I met a sheet metal parts vendor that is 2 hours away from me that sells the doors. He said it would be cheaper to drive to his place and pick them up to avoid shipping charges. I would figure out a way to find a vendor and get new doors as cheap as possible. Then would attempt to continue fixing the doors you are already working on best you can and sell them as amateur repaired for whatever you can get for them in an effort to recoup time and money spent on them.

I think I have some doors figured out, stay tuned. I do plan on fixing the old doors for sure I’m not giving up.

You can repair something but you can't repair nothing. Nothing has to be replaced.

When it comes to classic trucks , it seems the doors are a big part . As far as aftermarket parts they can be sketchy, it’s getting better . Try to work it out .

I have not done enough of this work to say what to do with the concave issue. Just an idea. Take some stiff flat bar with a bend that straightens or pushes it out and spot weld it in good. Never done that but i would try it.

Maybe some aftermarket doors, I know it’s a tuff decision but sometimes you just can’t fix old rusted metal and end up with a decent result. Great job Wally, the COE is so cool , nice find. 🫵🏼💯🆒

Wally you have been baptized in rust , you got to remember those doors have been in service outside for 65 years. the thing about buying aftermarket doors is you need the factory doors to transplant all the hardware for the glass ect. there are parts in the factory door that may not be available, so you are ahead of the game there. I would order two doors and new hinges and a door bolt kit and then you still have to spend a lot of time fitting the new doors gaps handles, locks ect. you want to confirm by assembling the door and getting everything fitted and working then brake the doors down and sand prime and paint its time consuming but you will have a solid long-lasting Truck that was done correctly not patched back Togher...

I don’t wanna be baptized in rust 😂 good advice, at this point, my sister-in-law would prefer new doors.

New guy to your channel and really bugged but NOT at all surprised about the crappy China parts! I sure wish I knew of a company that remanufactured doors with proper fitment, especially after paint and gaskets I never heard anyone recommend a new stamped steel body company. I hate to steer you towards fiberglass but that's the only option, aside from searching your salvage yards. You're in Az and folks make exceptional finds of rust-free body parts everyday out in your neck of the woods! Great channel and hope you find a couple doors, if you find some at a salvage yard, after all of this I'd get the chem dipped. You got that cool COE about an hour from us. Nice ride!!

The sad part is, this is an Arizona truck and everything else I’ve seen used is in basically the same condition. people also want a lot of money for good used doors out here in the west. I think I have some new doors figured out so stay tuned. Thanks for watching.

New doors will save time. However there is some degree of gapping, closing gaps, ect
Not sure what part of the country your in
Jim Carters truck parts may have good used doors if your in the Midwest.
Classic Parts of America has new doors as well the biggest upgrade you can do to these old trucks, the Altman conversion bear claw door latch system.
I just completed a 49 pickup build and they worked flawlessly!

I’m in Phoenix, but I’m familiar with Jim Carter’s. I was looking into that door latch conversion. It looks like a nice set up.

I like those old COE trucks but they're hard to come by, you're better off doing some research for doors. LMC and Brothers trucks have some nice quality parts, maybe you should give them a shout. Good luck with it.

The problem is everybody wants the same price for a set of used doors as new ones. At least out west anyway.

I wonder if you could use powered tin snips to make cuts?

Would be nice to make accurate cuts without generating heat.

The cut off wheel isn’t too bad, I do have a small air reciprocating saw that works well but I was out of blades.
