Good video. Saw something related a few weeks back with a guy named Steve Morris (Engines). He went to visit a master welder named Chris Razor who runs a one man shop called Hi-Tech Welding in Plymouth, MI. Chris is something of a legend as he is a beta tester for Miller Equipment as well. He does aluminum weld repair for engine and transmission blocks particularly racing related. No shortage of work.
Great video. But one thing I would add is that when you're trying to save the fracture as part of the fixture where you start. The pressure on the bit Really matters you don't want to most of the pressure on The fractured side.. The side that's not fractured Is where you put the pressure. Otherwise it'll push metal into the fracture and make it not fit correctly Otherwise it'll push metal into the fracture and make it not fit correctly. But you did do that in this video.
If you were to put it together like it is for a perfect fit and then tack it together you could then use a cutting wheel to open up the joint and put a good strong weld in it and then grind the tacks and weld making it super strong and keep the dimensions

Just to let you know sand blasting or cleaning is a great ASMR for us, so give that blasting more time and some close ups!😁
Video on welding intercooler piping pleaseeeee
I do lots of cast aluminum fixes as well, definitely not the most fun to weld, nice work!
