A slightly rounded head on the hammer will give a smooth finish without marking the edges

Yes that will strengthen it
Once you flatten your wire, is it really difficult to manipulate it? I'm trying to harden aluminum wire for an outdoor project, a wire that doesn't rust.
It is harder to manipulate, but aluminum is just a very soft metal in general. Perhaps you could try a thicker version of that aluminum?
