Hi Chris great work on the inner sill . I did my sill repair a little different to yours, I was able to cut the lower half of the inner sill above the rust and jogged in a fresh piece of flat steel. I don’t know if you have noticed , it looks like the passengers foot well ,floor is pushed / dented upward towards the rear where it meets the inner sill .

Hi Chris great work and progress on your RS turbo. Could I ask what it is you use to mount the small cutting disc’s too your drill as I’m in the middle of restoring a Xr3i cab and need to get into some tight spaces.
    Thanks
    Ste

Hi Stephen, thank you very much! It’s a 10mm bolt a couple of washers and a couple of nuts to lock it together to stop them coming undone. These small discs are great for getting into tight corners or cutting very thin cuts. I had to make this setup because my air compressor has stopped working so couldn’t use the discs in my air cutter. It work’s quite well.

Brilliant idea I’ve just put one together my self now whilst I’m at work. I’ve got air tools at work but no compressor at home and was looking into buying a dremel for the little discs but now I don’t have too with this little contraption haha. Cheers Chris 👍🏻

Hi Chris just tried cutting though a thin piece of steel with my drill but it doesn’t spin very fast haha. What size compressor are you running at home?

Hi Stephen, yes you need to have your drill set at its highest speed for the disc to cut. It does work well for tight corners. I have an old APS 200L air compressor which I use at home. I think the motor has gone as it keeps blowing the start up capacitor.

Generally, if you cut the lower 7 or 8" off the wing, you will see the full disaster... Behind the wing there's no less than 6 layers of panel that form the floor-pan/inner front A pillar/front arch/front of sill... Those are always rotted. No idea how you did this with the door still on - I always bin off the door right from the start. I always cut the lower 8" off the wing as well - if you don't, the outer sill is close to impossible to fit & you have no hope of rebuilding the inner layers. Sill repair panels only go as far as just past the wing - you're on your own for the front of the sill.
