Astra VXR Inlet Manifold Replacement and Oil Cooler Bypass
How to replace the inlet manifold and fit a @tigworxwelding oil cooler bypass on your Astra H VXR / OPC / SRI200 / Z20LEH / Z20LET
My brand new Nevlock oil cooler leaked on the way home from having it fitted, mixing oil and coolant, so I had to take the plunge to bypass the cooler since I already have an aftermarket front mounted oil cooler. Unfortunately this meant taking off the intake manifold, which was a daunting task, but turned out to be the easiest part!

I can't catch a break with this car. I had a brand new Nevlock oil cooler fitted along with the head work, just as preventative maintenance since they are prone to failing on the Z20LEH, and the new one seems to have catastrophically failed - mixing coolant and oil! Brilliant. Just done it, and after years of problems, it worked! There was already a clip on one side from where it was recalled years ago... I put one on the other side (bought two on eBay for £5 each) and, hey presto, it's working. Thanks so much mate.. you are a life saver.

Hope you finally get round to fully enjoying it bud, you've put a lot of time and money into it. Once you get over these teething problems left from previous owners and bad workmanship you'll have a lot of fun. Just sold mine, I ended up doing 9 track days & 2 track eves, car was solid. Ran the same heat exchanger with the braided lines and a gravity alloy rad never had any problems. Car got its fair share of limiter bashing in 1st, 2nd, 3rd & 4th on a regular basis. I hope you get to experience that kind of joy, they are a hell of a lot of fun!!!

I just got the car mapped for the third time. And just spent £2000 on head work and other fixes. I explained this in the video, but I don't care enough to spend another £800 on a genuine Klasen manifold and then more dyno time right now, when I could just spend £7 on an inlet manifold gasket and change the inlet next year. The inlet manifold only takes 2 hours max to change, so it's not really "all that work" - it turned out to be super easy.
Great fix. Thanks for this. . Saved a load of grief. I tried the clip first and it didn't work took it off and tried again a bit further down and works great.
For future reference city seals in Sheffield if you need it same day mate I know your from this neck of woods

Please blank off the little breather on the rocker cover and on the TB, stop all that nasty oil being sucked into your nice new engine on tick over 👍🏻 enjoying the videos 😊
@deanhughes2692 I'm thinking of doing the same. Are there any negative side effects? My throttle body does seem quite oily and I think the only place it can come from is that breather.
you need to have a catch can fitted to the larger pipe that has a filter to atmosphere, not the intake of the turbo. Only real down side is if you have bad rings and the engine is breathing heavy you can end up with some oil coming out the catch can if it isn’t that great.

Hi mate.Put sea salt(i dont know do you have it in UK) in the water reservoir and shake the tank for couple of minutes. It's will make it like new. I use this trick on my Zafira OPC and it's make water tank like brand new.

@@JamesBalazsshould I do this upgrade before the anti roll Bar and rear bushes ? ( I already have a cold air intake but it wouldn’t hurt to get a new one). If I replace the intake I’m planning on getting the full kit
i ALWAYS change the OEM hose clamps for the screw type ones, every time i have to undo one. even the special plyers dont really work. ps your subframe mount at 12:10 looks pretty far gone, with the amount of discoloring on the chassis side of it. my advice would be to clean that up with a wire wheel and asses the amount of rot and otherwise just use rust conferter and new tar based bedliner to protect is. i had one snap, looking better then this, because of all the adjusting i did for a thighter handeling car. gave more stresss on a allready weakened part.

Stage 1 is usually just a remap, so no other modifications are required. Stages are just a way that tuning companies name their packages though. Do whatever you want or can afford, then get a custom remap to suit that 🙂

One of the two horns was pointed sideways at the back of the bumper. Fixed now

Hello James, I’m from Chile and passionate about the H VXR. I wanted to ask you something to see if you could help me. I also installed an extra oil cooler and wanted to ask where you bought the long banjo bolt that has outlets for the 4 hoses (the original and the extra one). Here, I had to have it custom-made in bronze at a lathe shop. The difference with yours is that mine, at the end, instead of having the hexagon, has an external thread to connect 2 AN10 hoses for a cooler since I only have the original banjo bolts, which are short. In yours, the 4 hoses come out of the banjo. Do you know if they sell a banjo bolt like the one I had made? Cheers!!! PD: sorry for my english !!!!
GizMotorsport supplied the banjo bolts with 4 outputs. You could message / call / email them to check where to get them from. I couldn't find any with the AN10 thread on top, that sounds useful though! I would recommend removing the rear oil cooler completely though, after mine leaked. The car has no problems with oil temps and sits at around 100°C in traffic, with just the front oil cooler.

I use Valvoline Synpower 5w40 fully synthetic That's what Courtenay Sport recommends 🙂
Ahhhhhhhh Nevlock. That’s you’re problem.
I never understand why somebody keep the original oil cooler when the plan is high spec with big power. Flush minimum once a year you cooling system. That rust is horrible. I hope never will be happen. And forget Nevlock stuffs.
Lowering also increases objects hitting your front bumper and chipping paint off.
@jamesbalazs where did you get the water pump from? I'm looking for one with the plastic impeller.
And keep your head up. On the bright side, if you didn't have the Astra you would not know as much as you do today! 😂

My brother is currently fighting similar problem but in Mini Cooper S R53, also got quite of oil in coolant after fresh replacing the whole coolant, as far as I know previous owner changed some seals in stock oil cooler which probably works the same as in Astra and did not do flushing so maybe there are some left overs from before the work, so far we try to collect the oil from the coolant tank and check the oil and coolant levels but probably will end up flushing the system. Good luck with solving the issue and hope it is only faulty stock oil/coolant cooler.

Hoping this is the last of the problems now 🤞 Air filter is an AEM 21-2038DK Universal DryFlow 80mm ordered from Amazon It's huge, barely fits even without a MAF 😅

James. Come to Buxton I have VXR plus spare engine off road. Cant get it MOTd. Need to sell or fix but spent to much on it. Think I have spare oil cooler on old engine and that was new too before it got replace.
Thanks for the offer mate, but I think I'll be fitting a bypass bar and trying to run just the front aftermarket oil cooler instead. Hope you manage to get yours fixed or sold ok!
Definitely fit the bypass mate, make sure you get the one made with a bracket to secure it, or the right hand coolant hose that goes to it will rub and chafe 🙄.

I'm not sure about it, some of their stuff (the oil cooler I got from them, and their cams) have caused a lot of problems. But never heard anything bad about their forge kit. It should be ok.

just go back to a standard oil cooler mate , had a 140k VXR that i ragged everywhere and never once had an issue with oil temperature

Damn it James! Can't believe the issues you have been having. Making me think twice about doing anything with mine. The Z20LEH just seems to be a bit precious when you tinker with it I hope you can get your machine sorted out
Makes me wonder, I have the og water to oil cooler, and I never considered it failing. I may replace it all together with a front mount oil cooler at some stage. Sucks for you to have had this experience, the repetitiveness really makes you want to give up for a long time.
I would recommend it, there was a month last year where 3 people I know had their VXR stock oil cooler fail and drop all their oil on the floor!

Should just throw in a Saab B204 or B234. 500+ Bhp from a stock engine, no mods. Just add Injectors and turbos to suit.
Tbh I wish I had done a B234 when the engine first went. The Z20 has been a nightmare so far.

Help :( In my Astra, a smell of oil has started coming from the air vents. I can also smell it under the hood. Generally, the smell is noticeable while the car is stationary. I also heard a whistling sound, which is strange because I recently replaced the air intake hoses and the breather hose. I don’t know where to look for the cause. The oil level isn’t dropping, but there’s a slight smell of gasoline.
I told you not to take it to rusty Autos and I’m sure others also did, I even pm you on instagram lol, they haven’t even got a ramp.
When I uploaded the video it was already with them in bits mate, I do wish I'd known sooner but if you check their pages it's all 5* reviews so I didn't know any better

Who done your engine build as I am in process of looking at doing mine but I don’t have the time to do it myself due to work and family commitments so personally I’d prefer to avoid these type of people. Also when I had my old mk5 Astra VXR I tried the eibachs and really didn’t like them so went for the DAP R springs from courtenay sport and they transformed the car. Both sets were paired with the RARB but found the EIBACHS to be kind of floaty. Great to see these cars still going about. I now have the Zaf B VXR and been upgrading parts left right and centre. To just leave the forge to be the final part of the puzzle.
Rusty Autos forged it. The bottom end they built is "fine", but it's not the level of quality you expect when shelling out 3 grand (eg there was a lot of rust in the coolant galleries when Ash took the head off, so it hadn't been cleaned properly after the machining work). If you take an engine that's completely failed and ask someone to rebuild it you expect them to check everything and give it you back good as new, not send it out the door with oil and air leaking past the valves and without even doing a leakdown test. I'd recommend Giz, RnD, Courtenay Sport, or just go to a reputable race engine builder and tell them what you want rather than a Z20 specialist as there's a lot of cowboys about when it comes to the Astra it seems.
I agree the eibachs are a bit soft, I was hoping putting the RARB on full stiff would help with that. Courtenay Sport were out of stock of DAPR when I was ordering unfortunately, they'd have been my first choice. These are a stopgap til I fork out for two way adjustable coilovers next year, so handling wise I'd say they're better than stock + "good enough" for now 🙂
@@JamesBalazs yea I can agree with that. I have been speaking to a few people up this area (chesterfield) and they have put me off using rusty autos. I have a guy that will do it if I can drop the car off for a few weeks to him but he is in Milton Keynes. Then you have brearly in Nottingham again mixed reviews. Car runs fine etc but these z20leh can give no end of headaches. I was chasing a coolant leak for a few weeks there and turns out it was a faulty coolant cap 🤦🏻♂️
@@JamesBalazs yea set off bilsteins are the way to go. Pricey as they are, they are fantastic. Pair them with the box rebuilt and a quaiffe or wavetrac diff you will be in heaven.

😂 tbf I restored them about 2 years ago They've got a lot worse the last year but the car has been off the road getting engine work done for 6 months in total, so I've not had chance to sort them again 😔
