- Following on from the success of last week's video repairing knackered honeycomb the plan this week was to get the other RS200, chassis No.139 out of storage and recommissioned for an upcoming event. But someone messed up his dates so that's now another week away. That then gave us the chance to try an even bolder repair on our chassis with oodles of resin and much honeycomb.

RS200 chassis number 068 was retired due to extreme damage in the crash-bang world of 90s rallycross then discovered years later in a field with grass growing through it. Now that the work on Bluebird K7 is on hold the award winning team is devoting its energy to resurrecting this icon.

I've driven one of these cars for 20 years believing it was strong as strong could be until the start of this project and it seems that had Paddington Bear laid up the chassis with toast and marmalade there'd be nothing to choose between his way and that of whoever built them for real. This is going to go from the most knackered RS200 tub ever rebuilt to the strongest one ever built. No excuses.

We had just such a school day when one of our rivet suppliers said.
"What you need here is a rivet shaver."
"A what?"

Thanks for explaining the countersinking drill, I was given one but had no idea how useful it was.
They're a very handy tool. I was once in a factory where they made the parts to bolt satellites onto the tops of Ariane rockets to loft them into space and they were countersinking by hand! They thought a microstop countersinker was a gift from Heaven when I went and fetched one for them. 😁

How long have you got? Automotive, motorsport, undersea exploration, metal sculpture, bits of aircraft here and there, car restoration, metal conservation. I've done a lot of things and been part of the engineering community forever. We restored Edmund Hillary's breathing set in the Bluebird Project workshop and a recent interesting project was mending a priceless ceremonial object 450 years old belonging to the government that got dropped down some stairs. I'm sworn not to reveal the details on that one though. Shame - it would've made a great film.
Oh - and there was that boat thing that we spent 20 years on.
Another excellent video Bill. Never seen a rivet shaver before and the aircraft rivet countersink tool. I don’t need them really but I may have to buy them for a lonely corner of one of my toolboxes. 😂
It's those aircraft people. They have all the good gear but it's their secret. Everyone should have a rivet shaver.
A row of evenly spaced finish nails works well for stretching out honeycomb core. Just hook close to both ends of the block and pull.

Some good advice on rivets there again. I didn't know about the existence of those countersink drills or rivet shavers. Don't think I'll be finding them at Screwfix or Halfords...
We had no clue either when we first started. The aircraft world has all the best tools, and it's a well kept secret, but once you know the kit is out there you can get it all from eBay cheap enough and it's worth spending a few quid to nick their secrets. 😉👍
Congratulations! I think the hardest part of that job was saying ‘another two inches’ without tittering 🤣. Tell the truth, how many takes was that bit 🤣
We're blokes - it's the story of our lives... 🤣 A minute later you'd have heard, 'another six inches' but we put the music over it.
Could you share where you got that countersink drill? At work we sometimes have oddball rivets that we countersink by hand, because our sheetmetal suppliers don’t have the correct stamping die. Would come in handy 🙏🏻
If you Google 'aircraft countersink' or 'microstop countersink' you'll find lots of them. Aircraft tools are aviation's best kept secret. There's lots on eBay - I just had a look. But you have to make sure you get the correct cutters for the rivets you're using, countersink angle, pilot diameter, etc. If you need to know anything else just shout. Bill
