If you make another one, you can actually glue the stuffing to the chair and then sew JUST the fabric itself. It would eliminate some of those bulky folds. I TOTALLY love this!! It looks like it would be so comfortable!

Different, less stretchy fabric may be easier to saw and look neater. Using paper ro form the shapes or even outlining parts before putting them together may make it easiier. Wondering how comfortable longer sitting on the foam is.

It is cute. I would have glued the batting down on the foam instead of sewing it into the fabric. It does look like Pee Wees playhouse chair from his show. You did a good job shaping it. I would have found that the hardest part but watching you I see it can be done.
Foam is expensive so may be you could replace couple of layers of foam with packaging sytrofoam which is usually discarded by people when they purchase new appliances.

Yes the foam is the meat expensive part and it depends from the quality of the foam but I think on the USA you can make it all 150-200$
