Making a Hot Wire Foam Cutter | 3D Printed & Basic Tools

  • This is a simple handmade machine I designed and built in order to cut foam or polystyrene. The theory behind this device is really simple: A thin nichrome wire is connected to 12 V DC using a DC power regulator. The current flowing through the wire turns it really hot (it glows in the dark). Then, pushing a piece of foam or any similar material causes it to melt, leaving a perfectly clean cut. In order to build it I used 3D printed parts, basic tools and some materials that you can find in any hardware or DIY shop.

    As someone who's used hot wire cutters a lot, great job on those cilinders! Even with professional equipment a lot of mine still come out all wonky..

    I'm always astounded at the level of polish on your designs. The few things I've made are a constant jumble of barely good enough.

    Really clean build, I like it a lot! As a future improvement you could add a spring to the wire-fixture. This way it is always properly tensioned, even when it expands due to temperature change. Some slack is visible around the 13:45 minute mark. Keep up the good work!

      Thank you Hang Lee! To be honest I wanted to avoid using a spring and use the aluminum tube flexibility on its own instead to keep the wire tensioned. Maybe I should use the third hole to increase it a bit. The problem with springs is that it allows the wire move off center more easily, loosing precision... Thanks for your feedback!

      @@EliteWorm Thanks for your answer, I honestly didn't think of that! Maybe redirecting the wire at the top 90 degrees over a ball bearing could work in combination with a spring? Grinding a small groove to keep the wire at position? I'll have to test it out ;-)

      @@EliteWorm Thanks for sharing. I so want to get back into making something with the hot wire cutter, whether foam or even HDPE or other polymer. I was just reminded again last evening, since I have a stack of foam trays (I know I'm best not to eat meat packaged from) I've been saving for an RC aircraft build. Is a lot less mess cutting plastics too when tuned right.

    Geees, that's an elaborate design. But I love the final fit and finish. I made one out of ply, but it sure don't look like that. Do you sell that 3D printer file?

      The inner diameter of the tube is smaller than it seems. I already tried using a paper funnel and it didn't work... Merry Christmas 😁

    have you done cutting in XPS Foam alias Styrodur? would be very handy for Tabletop Terrain.

      Thanks. Printing all the released files should be around 18h and then building it maybe 2h more... But it's hard for me to know since I was also filming it, doing some trial/error, etc.

      The bag where I store my camera is slightly too big so I wanted something to protect it and hold it in place. Nothing better than a custom piece of foam with its exact shape!
