In this video, I restore a rusty replica Zulfiqar sword. The restoration process began with removing the damaged handle, which was too rough to reuse. Since the original handle couldn’t be salvaged, I crafted a new one from scratch. To remove the rust from the sword, I used an electrolysis process, creating a solution in a mirrored box and submerging the sword in it for three days. This method successfully removed most of the rust. After washing the sword, I used sandblasting to clean the surface even more.
However, I found that the blade itself had significant damage. There was a hole in the center of the blade, which I repaired by welding and grinding the area. Once the repairs were complete, I proceeded with quenching the blade. I heated the sword in coal and dipped it in water, which hardened the blade and made it stronger.
Next, I spent a lot of time sanding the blade to smooth out imperfections and refine its shape. After sanding, I polished the blade to a mirror finish, giving it a clean, reflective surface. For the new handle, I first made a wooden prototype for molding, and then cast the handle from melted waste brass. Once the brass handle was cast, I polished it to a mirror shine. To give the handle a unique look, I added brown wood in the center. I then attached the handle to the sword using a pin and epoxy to secure it.
The entire project took over two months to complete, but in the end, I was able to restore the sword to its original beauty, combining traditional techniques with modern craftsmanship.
