Great demonstration of patience and detail. It is very relaxing to watch a proper rebuild taking the time to do everything as it should be, right down to polishing those rusty retaining springs and pins. Well done, Happy New Year!
I have a 1995 Triumph Tiger with a similar set up. 25 years on, the brakes have been rebuilt about 8 times ~ every 3 years as part of a deep maintenance program. Some ideas I developed to add to yours; I use ultrasonic cleaning & selectively mask off the parts you painted then later machine sanded (no loss of metal that way). Also a good time to consider a colour change. You mentioned using a suitable sized socket to push down a rubber dust seal. I also use it at the wire wheel for loose holding bolt/screw heads, followed up by a rattle can clear coat finish. Uneven parts at the wire wheel are always done with gloves or holding with Vise Grip locking pliers for safety & not losing them as they might pull out of your hands. Doing it often (before they start looking like 12m:42s on this video) helps to prevent that corrosion. My pistons are still within spec at 133,xxx, km & 25 years (over 50% on gravel or through mud). I usually only have to change the O-rings in the callipers, with other rubber parts every 6 years or so when inspected often enough. Same goes for hydraulic clutches on those machines so equipped
Very sorry to hear about you m8 Jason. It's great you remember him in this way. So, I got essentially same bike (Thunderbird Sport 900 - 2004). Same rear brake system. Brand new brake disc. Rebuilt the caliper, new pistons, seals, nipple. new hose (ss braid) etc. Completely cleaned (ultrasonic) housing. Went back together even better than yours. Rebuilt master cylinder, new seals, piston, spring etc.... again went back together easy. New brake pads - brand new. Bleed system, pump brakes, get grip. Take out for a burp - apply rear brake - slight slowdown. Take pads out, scuff with a little emery cloth (sandpaper) - lightly. Clean with brake cleaner. Take out second time - no difference. Even an elephant can't lock up back wheel.... NOT an air lock issue, that I can guarantee. Buy BRAND NEW master cylinder. Take out. Same elephant can't lock up wheel. Rear brake so slight, weak, pathetic. I compare to my Honda CB600F/CB900F which have great rear braking. What's wrong with the Triumph rear brake??? Essentially new brakes/fluid. Just got done with the same rebuild using the same parts you sourced and your video for reference. Clockwork. Like new after 22 years. Bit of weeping where the hose connects to the reservoir so that gets replaced. Other than that, just perfect.
That's wonderful news Edward, am glad you got it fixed, they're a really simple straightforward caliper and so easy to restore... the bike looks great now!

Have you ever tried DIY zinc plating? For those little retaining clips, pins and springs. It would be satisfying to replated in the yellow zinc coating. Something I've always wanted to try for bits that I can't blue with heat and oil. This was a super satisfying video to watch, I love how methodic

My K1200 is getting a major service this winter. When I throttle off the whole bike seems to take a dive, especially at lower speeds. I put it down to the crappy fuelling they seem to suffer from. Until I’ve been removing the rear wheel for a new tyre. Bloody thing would hardly rotate, seems the calliper is seizing on its pins. So I’ll be following you with a total rebuilt, and will make a note, it ain’t always what you think ! (It’s also got the worst clutch I’ve ever ridden with !).
I feel a massive feeling of accomplishment when I just watch you doing rebuilds I can't imagine what you feel doing them you should be very pleased with how that came out and I'd like to say well done del you made that look so easy I'll be doing mine before summer and will be having this video to hand while I do as reference for sure hats off to you man 👍👍👍👍

I liked the socket trick on the calliper rubber mount, haven't seen that before, and I must of re built thousand's of those things in my time, good one. she's certainly developing a tidy rear end Del. Here's to The new year, Hope 21 is going to be better than 20 was.

My K1200 is getting a major service this winter. When I throttle off the whole bike seems to take a dive, especially at lower speeds. I put it down to the crappy fuelling they seem to suffer from. Until I’ve been removing the rear wheel for a new tyre. Bloody thing would hardly rotate, seems the calliper is seizing on its pins. So I’ll be following you with a total rebuilt, and will make a note, it ain’t always what you think ! (It’s also got the worst clutch I’ve ever ridden with !).
I feel a massive feeling of accomplishment when I just watch you doing rebuilds I can't imagine what you feel doing them you should be very pleased with how that came out and I'd like to say well done del you made that look so easy I'll be doing mine before summer and will be having this video to hand while I do as reference for sure hats off to you man 👍👍👍👍

I liked the socket trick on the calliper rubber mount, haven't seen that before, and I must of re built thousand's of those things in my time, good one. she's certainly developing a tidy rear end Del. Here's to The new year, Hope 21 is going to be better than 20 was.

Good Move Ian, i head thats a good upgrade like the Suzuki Bandit 'Nissin" 4 pots.. they may have 2 less pots.. but they're bigger and less prone to clog up and jam with dust and grime.. Good move mate
