The e-tron GT is Audi’s first fully electric vehicle produced in Germany. It rolls off the assembly line at the Audi Böllinger Höfe in Neckarsulm, a small-series plant that has been expanded and modernized to accommodate this innovative car. Here, traditional assembly techniques are combined with digital processes and intelligent technologies. A distinctive feature is the use of virtual design, which has enabled the production process to be developed without the need for physical prototypes, marking a turning point in Audi’s approach.
The body assembly combines precision craftsmanship with state-of-the-art automated systems. The body is built on an innovative assembly line, which features a double pass through the assembly process. A key element is the two-way frame, which integrates ten robots to join the inside and outside of the body, optimizing the integration of the side panels in a single production sequence. In addition, a new correlation-free in-line measuring system achieves an even higher level of precision, allowing even the smallest deviations to be corrected. In the final stage, master craftsmen complete the assembly with manual finishing and rigorous quality controls.
A unique aspect of the production is the sharing of the assembly line with the Audi R8, a high-performance supercar. This coexistence of two vehicles with profoundly different technologies represents an innovation in the Volkswagen Group. The line has been expanded from 16 to 36 cycles, allowing both models to be transported by autonomous vehicles and an electric monorail system. During the assembly phase, humans and robots work side by side, ensuring efficiency and quality. Once completed, each car faces a 40 km road test, including urban and highway routes.
The Audi e-tron GT quattro and RS e-tron GT are produced at Böllinger Höfe with zero emissions. The plant uses only electricity from renewable sources and a biogas plant for heat supply. Unavoidable emissions are compensated with certified carbon credits.
Audi is also committed to the sustainability of its production processes, reducing the use of paper and packaging, implementing closed-loop systems and recycling materials. For example, aluminum residues from processing are returned to suppliers to be regenerated and reused. In addition, a pilot project allows plastic waste to be transformed into fibers, used in 3D printers to create production tools.
