Ahoy ... I replaced mine about 10 years ago after repairing the problem you're having twice. I bought a damaged tapered light pole from the people contracted to replace them along the highway. (cheap) at scrap price. The pole base was prefect size for my windless base which was a bonus. Cutting the bowsprit length from the best tapered section can be done with an ordinary skill saw and a carbide blade. Aluminum can be cut and worked mostly like hardwood. I made patterns for all the support pieces and cut them out of 1/4 aluminum plate. Added 3/4" plate in a cross formation to accommodate the forestay and the bobstay. Then made a wooden jig to hold all the support pieces in the right place. Then with all this DIY, I took it to a good welder and he stitched it all together for about $400. So all in all I did the job for under 1K and it's been in service for a decade and still standing proud. Another plus was it cut the weight hanging off the bow, allowing for heavier anchors and a spare load of 300' of 3/8" chain without loosing her fore and aft trim. Just passing the idea along in case you aren't to far into the rebuild yet. PS: I'm a '79 Formosa Center Cockpit.

Taking care of our big old sailboats is like having teenagers that are always getting into trouble with the law . Expensive and challenging. Mine is a TA Chiao CT-54 . I Just completely replaced the rotten bowsprit . Keep at it and thanks for sharing your adventures

Hey I've owned a pirate ship for over 30 years and trust me,those cross blocks all rot! Take them all out and replace, most people have them made out of stainless(kind of like in an I-beam) I made a mold and made mine out of fibreglass. It just seems that water leaks into the bolt holes and sits, impossible to seal cause the bowsprit is always flexing causing silcone to crack and leak. Good luck, you got this!
Built a new complete bowsprit from tight grain hemlock. Epoxy laminated together, shaped, sealed with penetrating epoxy and painted. Bullet proof. You can do.

It always bothered me, the way your anchor attached to the end of your bowsprit vs the rollers at the base. I forgot why you had to do that? Good luck! Nice video!
