Oh never mind I read the answer to that question below 👍 I have a brideport so I'd clamp it to a board, clamp that in the vise and use a small end mill. Since I am a machinist I don't like hand holding a dremel. I messed up to much doing that.. lol.
That new blocking and mold looks so good! I can see you wearing these out from using them so much! I'm sure you already thought of this - the gusset could be marked out before folding (instead of clear, red carbon would be cool).
Window Putty (for sealing air drafts) is another moldable putty, that might work for you. Its firm and holds its shape, yet plyable enough to work with. And takes forever to dry out. And it can be found at hardware stores.
Man, that came out great. The new blocking also seemed to streamline the process and looks clean too. What was the process to cut the slit for the longer piece of the thumb break?

I like a thumb strap. Glad to see you have figured out how to adapt it into being used with kydex.
Been doing it this way for years. But setting up blocking each time got old. This is much better!

I cut it by hand. Dremel with router bit. And slow

It's a gusset I add for strength. By doubling the thickness in the mounting areas

Not a fan of that retention system, I prefer the pushing down and the strap going to the front personally.
