Best aluminum advice I can give is clean it. Like laboratory clean. Sand paint off with new disks. (If you sanded steel with it previously, it will embed particles.) Candle wax makes sanding easier. Wipe everything down with acetone after. You can run those smaller tungsten rods, but you need a liquid cooled torch. They make aftermarket coolers for air cooled units like yours. Keep going, you're doing fine. CLEAN THE SH*T OUT OF IT!
Yeah I did the same thing with a stock Camry manifold - cut it off at the runners and flipped it around to make it forward facing. Worked fine with a brace to the block, I used a budget mig setup to weld it though.
ABS pipe from Home Depot works, too, if you have an injector plate.

I don't know s#i+ about welding aluminum so, as far as I know you're brilliant at it! 😅
I use 5/32 tungsten gray for welding all my aluminum at 200 amps on my primeweld Tig 225x....
I think i only had 3/32nd and a tiny piece of 1/8. The ones i had that i called 1/4” were actually 3/16th but didn’t have a collet to fit
I run 3/32 Layzr tungsten at 175amps AC tig. If you let the torch cool for 20-30 min after each 2-3 inch pass its doable with an aircooled 17 torch. But I loved the intro on this video :D@@caseyscustoms2
FYI looks like your trying to get it to hot to fast. Slow down create puddle then flow it. Went to school for welding all 3 processes an Tig and Alum where my fav to do.

I believe Aluminum (surface) distributes heat where Stainless holds heat... I am open for correction.
My dad and I did a similar project on my honda race car and it seemed like it would have been a good task for a reel MIG gun.
As opposed to a fayk one? Just kidding, spoolguns are awesome, use the softer wire on unknown aluminum composition, they work awesome

I just gotta wonder why you could have just cut the end off and relocated the inlet
The bad part is where you cut it there is no chance of smoothing out the inside so the intake works properly you should have cut it closer to flange and used old intake and bolted the two together so no distortion when welding but I'm definitely not a aluminum welder that's what I'd do with steel

Blade needs changed from all the roll cage work over done and i figured it would just make a mess of it. Brand new sawzall blade ripped right though perfectly

Could have just ordered one from an s2000. But if wemust be crazy, you could have just cut it at the flange...would have been easier...js
You have to modify the hell out of an s2k intake to fit a k24 from what I’ve seen. Also s2k intake is like 300, so if i have to cut one I’m cutting a cheap one lol

Just weld it some and finish it with JB weld and paint, it'll be fine.
You should have put a rod to fill the huge gap... then be able to weave and feed without having such a huge gap

Your tungsten stickout is too far no so gas coverage thats why the tingsten is glowing. Keep the argon flow at 15-20 cfm. You dont need big tunsten.

Watching him weld was so cringe. There is so much he did wrong that made things more difficult for himself. The biggest mistakes were
1 you don't want any gaps
2 always bevel your material if you plan on blending it
3 never remove the torch until the post flow has stopped.
This is basic info for any tig welding.
